3 E ~.jgc \' \{O ~()~\5 DRYING SHELLED CORN VERY FARMER who produces corn has several choices in harvesting, handling, processing, and finally disposing of his crop. The great majority harvest all or most of their corn crop as grain, either shelled or on the ear. In Illinois 96 percent of the 1964 corn acreage was harvested for grain. Three percent was harvested for silage and 1 percent for forage hogged down and grazed. Of the total corn harvested for grain, about 70 percent was stored on the farm in cribs and bins, 24 percent was marketed directly from the field, 2 percent was stored as high-moisture corn in silos on the farm, and 4 percent was stored off the farm in commercial facilities. Illinois farmers are rapidly switching from ear-corn harvesting to field shelling and drying. Of the 9,114,000 acres of corn in the state in 1964, 45 percent was field-shelled. In 1960, 18 percent was harvested by this method, and in 1956, only 2 percent. Although most of the corn produced in Illinois is still dried naturally, mechanical drying is increasing. In 1964, 14.5 percent (or 103 million bushels) of the Illinois corn crop was dried mechanically on the farm and 3 percent in off-farm dryers. The previous year, 12.5 percent had been dried on the farm and 1.5 percent off the farm. A major advantage of field shelling and drying is that field losses are reduced. Harvesting can be a few weeks earlier for shelled corn than for ear corn that is to be cribbed, so weather conditions are usually more favorable. Since shelled corn requires about half the space of ear corn, storage costs are lower. Also, shelled corn is ready for market without additional processing. A disadvantage of this new method of handling corn is that it requires careful supervision and mechanical know-how. If mechanical drying is a new operation on your farm, as it is on most farms, you may not be familiar with the technical relationships involved. As a result, you may have to learn by experience, possibly at the expense of underdrying, overdrying, or overheating corn. If you are selecting a dryer to meet the needs of your farm, you need to evaluate the engineering characteristics and costs of alternative drying methods. The amount of grain to be dried and the desired drying rate are also important in making a choice. The purpose of this circular is to provide a guide for evaluating some of the factors involved in selecting and operating a grain dryer. 3

4 4 Circular 916 FOUR BASIC DRYING SYSTEMS Four methods of drying grain are in common use in Illinois: instorage, batch, batch-in-bin, and continuous flow. Of the 103 million bushels that Illinois farmers dried mechanically in 1964, 45 percent was dried by the in-storage method (42 percent with supplemental heat and 3 percent with natural air); 24 percent by the batch method; 17 percent, batch-in-bin; and 14 percent, continuous flow. In-storage drying is the least costly for small volumes of corn, but it is slow and it requires the most management ability. The other three methods are better suited to farms where large amounts of grain have to be dried. Although they require a higher initial investment than in-storage drying, they are faster and more independent of changing weather. This zone moves upward at a rate which depends on the volume and temperature of the drying air and the moisture content of the grain. (Fig. 1)

(Fig. 2) added and the process is repeated until the bin is full. How much grain to add and when to add it depend on the moisture content of the grain and the fan-heater output. Fillings must be made according to manufacturers' recommendations or some of the grain may mold and poii before it is completely dry. The grain is dried by air flowing up through a perforated floor or through a duct system in the bottom of the bin (Fig. 1). Drying begins in a narrow zone at the floor level, then the drying zone moves slowly up through the grain until it reaches the top of the bin. Either natural air or supplemental heat may be used. With natural air, the corn must have no more than 20 percent moisture, and an air flow of 3 to 5 c. f.m. should be used to insure satisfactory drying. Similar air flows are used for supplemental heat drying, but the addition of 500,000 to 1 million B.t.u. per hour increases the speed of drying and permits you to dry corn with moisture as high as 25 percent. Batch drying A farm batch dryer is usually a portable unit mounted on skids or wheels. Drying capacities range from 70 to 750 bushels of grain. Moisture content of the grain can be as much as 28 to 30 percent.

6 6 Circular 916 Many Illinois farmers use batch dryers to keep pace with modern harvesting methods. Batch dryers operate with a minimum of attention. Augers provide an easy way of loading and unloading. (Fig. 3) Large amounts of grain can be dried by the batch-in-bin method, using heaters that supply 1,000,000 to 6,000,000 B.t.u. per hour. (Fig. 4)

7 Drying Shelled Corn 7 Large amounts of heated air, 30 to 100 c.f.m. per bushel, are blown through shallow columns of grain 12 to 24 inches thick. Batch dryers operating at F. are designed to remove about 10 percentage points of moisture from a grain layer 18 inches thick in about 3 hours. An additional 30 to 45 minutes is required to cool the grain. On some batch dryers, electric controls operate the loading and unloading equipment. When a batch of grain is dry, it is automatically augered out of the dryer into a storage bin and a new batch of wet corn is augered from the holding bin into the dryer. Large dryers requiring more power than is available from singlephase rural electric lines are usually operated from a tractor power take-off. Batch-in-bin Batch-in-bin dryers combine the advantages of batch drying and in-storage drying. A drying bin equipped with perforated floor, fan, and heater is used to batch-dry corn until all storage bins are filled. The drying bin then becomes a storage bin by use of the in-storage drying technique. Successive layers of wet corn are added and dried until the bin is full. A wide range of drying capacities can be obtained. You may choose from several drying units for bins up to 36 feet or more in diameter. A grain layer of any depth from a few inches to about 3 feet can be dried - the important thing is that it be level. Most usually the grain is dried in layers of 1Yz to 3 feet at temperatures of to 140 F. with air flows of 10 to 40 c.f.m. per bushel. 8 8 Circular 916 cent. The time required to remove 10 percentage points of moisture will vary from a few hours to 24 hours, depending on a number of conditions. These include cleanliness of the grain, moisture content, depth of the grain, drying temperature, and rate of air flow. The complete drying cycle consists of loading or filling the drying bin, drying, cooling, and emptying the dryer. Cooling takes about an hour. The batch is then mixed as it is removed with a sweep auger and conveying equipment, and the cycle is completed. Batch-in-bin drying is easier to coordinate with harvest when batches are dried in a 24-hour cycle. Continuous flow Most large commercial grain dryers operate on a continuous-flow basis. Continuous-flow dryers are also used on farms where large volumes of grain are dried. Grain is dried in a column 12 to 24 inches thick. As wet grain is added to the top of the column, dry grain is discharged at the bottom. Heated air is forced through the upper part of the column of drying grain, and cool air through the lower part. The complete drying and cooling process is nearly automatic, but moisture of the dried grain has to be checked and the discharge control must be adjusted occasionally so that the grain will be dried to the desired moisture content. Drying capacities are from 100 to several hundred bushels per hour, depending on the dryer selected. COMPARE COSTS Before you select a drying system, it is important to consider the cost of each system in relation to the amount of grain you want to dry. You may find it more economical and convenient to use commercial drying and storage facilities than to buy and operate your own drying system. Three types of costs need to be consideredoriginal investment, annual operating costs, and annual overhead costs. Total annual costs, overhead plus operating costs, are a good guide for comparing alternative drying systems. Original investment Drying equipment. Investments for drying equipment will depend on capacities, drying rates, number of automatic controls, and conveying equipment. A 250-bushel batch dryer equipped with PTO

9 Drying Shelled Corn 9 drive may cost $3,000 and have a capacity of 75 bushels per hour. Initial cost of a 375-bushel batch dryer with LP gas burner and PTO drive will range from $4,000 to $5,000. Batch dryers with capacities of 500 to 750 bushels cost $5,000 and up. Continuous-flow dryers also cost at least $5,000. Adding equipment to bins for in-storage layer drying may cost close to $1,000. Prices will vary from $375 for a 16-inch fan with 3-horsepower electric motor to $500 for a 20-inch fan and 5-horsepower motor. Supplemental heat units will cost about $300. Fans and heat units for batch-in-bin drying are usually larger than those for instorage drying and will cost 10 to 30 times as much. A grain distributor is essential for both in-storage and batch-in-bin drying. It will cost $75 to $400 depending on type of distributor and size of bin. Other equipment needed for drying includes an LP gas fuel tank, $225 to $300; moisture tester, $40 to $150; and additional electric wiring, fuse, and switch boxes, $100 to $200. A grain probe, $20 to $40, and inexpensive thermometers may also be considered part of the equipment. Storage structures. The cost per bushel of storage decreases as bin size increases. Initial investment for circular metal bins - erected on concrete foundation and floor - ranges from $900 for a 2,200 bushel size (or 41 cents a bushel) to $1,925 for a 5,800-bushel bin (33 cents a bushel). Perforated floors for bins will increase the costs by about 10 cents per bushel of capacity. For low volumes, flat or horizontal storage in rectangular buildings is more costly than storage in round bins. For large volumes, however, horizontal storage is in line with bin storage. Costs per bushel of horizontal storage range from 55 cents for a 9,000- to 10,000-bushel capacity to 30 cents or less for 30,000 bushels and up. Rectangular storage buildings have the advantage of being adaptable to other uses; for example, they may serve as machinery sheds, for feed storage, or even as poultry or livestock shelters. Conversion of ear-corn cribs to shelled-corn storage is an alternative on many Corn Belt farms. Material and labor costs will range from 10 to 20 cents per bushel of capacity, depending on the method of conversion. Lining the cribs with hardware cloth and reinforcing it with steel cables will cost about 10 cents a bushel. Costs of lining the crib with hardboard, reinforcing with steel cables, and putting on metal siding will average about 20 cents a bushel. If the estimated costs are more than 25 cents a bushel, it will usually be advisable to build a new structure unless the crib has a usable permanent elevator.

10 10 Circular 916 Operating costs Fuel, electricity, and labor needed to remove 10 percentage points of moisture from shelled corn will cost 2 to 4 cents a bushel. Drying costs are lowest in early fall, when normal air temperatures are higher and relative humidities are lower than later in the season. The variation in operating costs from year to year is greater for in-storage drying than for batch drying. As a rule-of-thumb, use the following drying costs, which are based on an average of 10 percentage points of moisture removed: Drying method Cents per bushel Batch (PTO) Batch (electric motor) Batch-in-bin, continuous flow In-storage (supplemental heat) To correct for removing more or less than 10 percentage points of moisture, add or subtract 0.3 cent per bushel for each percent of moisture for batch dryers with PTO; 0.2 cent for the other dryers. Overhead costs Annual overhead or ownership costs will depend upon interest, depreciation, and taxes charged to the drying equipment, augers, fuel tank, electric wiring, moisture tester, and storage bins. Overhead cost per bushel of grain dried will decrease as the number of bushel dried annually increases. Annual costs guide selection A guideline for selecting the best drying method for your farm is provided in Table 2. A range in annual costs is given along with a range in volume for each method. Methods that cost the least for low volumes of grain are not usually the most economical or most efficient for large volumes. As volume increases, so does the importance of drying rate, or capacity for removing moisture. If you have 10,000 or more bushels of corn to dry, you will probably need a dryer with a high drying rate to avoid delay in harvest and to minimize field losses. In addition to annual cost, volume, and drying rate, you also need to consider the initial investment, the adaptability of your present equipment and structures, available labor, and the use of the grain. The drying method should fit into an integrated system of harvesting, handling, and storing corn.

Operating costs are costs of fuel, electricity, and labor to dry corn. These figures include annual storage costs, which will range from 3 to 4 cents a bushel, declining as volume increases. In-storage drying with natural air is suggested for volumes of 4,000 bushels or less with custom field shelling. It can be used for 18- to 20-percent corn. Since this method requires less equipment than the other methods and does not require heat, it is the least costly at the small volumes. Drying is slow, however, and in a wet year is risky. In-storage drying with supplemental heat can be used for 18- to 25-percent corn. Drying rate is medium to slow. This method is the least costly for 5,000 to 10,000 bushels. Batch and continuous-flow drying are costly for small volumes because of the large initial investment. Batch drying should be considered for volumes above 10,000 bushels and continuous-flow drying for 13,000 bushels or more. Batch-in-bin drying combines the economy of in-storage drying with the faster drying rate of batch drying. Operating costs for batchin-bin drying are slightly higher than for in-storage drying with supplemental heat. However, batch-in-bin drying can be started at moisture contents of 28 to 30 percent and the grain can be dried much faster. This method is suggested for farmers with annual corn production of 8,000 bushels or more. Above 15,000 bushels, costs of batch, continuous-flow, and batchin-bin drying are not significantly different. The choice at the larger volumes depends on how well the particular drying method will fit in with your farm operation, labor supply, and present equipment and structures.

12 12 Circular 916 SELECT DRYER TO MATCH HARVESTING RATE Most farmers hope to dry and store their grain as fast as it is harvested. The rate may vary from 1,000 to 4,000 bushels a day. To select drying equipment with the capacity to meet the harvest rate, you need to know the amount of moisture to be removed, air flow rate needed, heat requirements, size of drying structure or bin, and horsepower requirements. Assume, for example, that you have an annual production of 15,000 bushels of corn and would like to dry 1,000 bushels of 24-percent moisture corn to 13 percent in 10 hours. You figure that with this drying capacity, you can harvest the corn in 20 to 25 days, accounting for weekends and delays caused by weather and equipment breakdown. You also decide to use a batch-in-bin dryer and limit the drying temperature to F. Moisture to be removed A total of 8.11 pounds of water must be removed from pounds of 24-percent corn to produce a bushel of corn ( 56 pounds) at 13-percent moisture (Table 3). Thus, with 1,000 bushels of 24-percent corn to be dried in 10 hours, 8, 110 pounds of water, or 811 pounds per hour, must be removed. Initial moisture content, pet. Air flow An air flow rate of 1,000 c.f.m. of air, heated from 60 0 to F., will remove 60 pounds of moisture per hour (Table 4). Since drying will not be 100 percent efficient for the complete drying cycle, an efficiency of 75 percent is assumed. To find the air flow rate needed, we use this equation: M X X 1000 c. These conditions normally prevail in Illinois during early corn harvest in late September and October. If harvest is delayed until November or December, the efficiency of heat utilization may drop to 50 percent. In summer the efficiency of heat use may be as high as 85 percent. Heat To raise the temperature of the drying air from 60 0 F. to F., a burner with an output of 1,584,000 B.t.u. per hour is required. 14 Horsepower The following formula can be used to calculate horsepower requirements for a drying fan: c.f.m. X static pressure in in. of water Fan hp. = ' Fan efficiency X 6356 (conversion factor ) The static pressure is the inches-of-water column read on a manometer connected to the air duct or plenum chamber. Static pressure developed by air flow through shelled corn can also be determined if the air flow in c.f.m. per square foot of bin floor is known (Fig. 5). We have already found that about 18,000 c.f.m. of air flow is required to dry 1,000 bushels at a temperature of F. If the grain is dried in a 24-foot bin the airflow rate per square foot will be: c.f.m. 18,000 c.f.m. per sq. ft. = --- = --- = 39.8 or roughly 40 1I"r2 11" (12 )2 r =.y132.6 = 11.5 ft. The minimum diameter of the bin will be 2r or 23 feet. Since a bushel of shelled corn occupies 1.25 cubic feet, we multiply the number of bushels by 1.25 to find the space occupied by grain. Grain depth should not exceed about 3 feet; at greater depths too much power is required to operate the fans for rapid drying. Using these figures and transposing the above equation, we can now find the bin diameter needed for a given amount of grain 1,000 bushels in our example. 14 Circular 916

(Fig. 5) With an air flow of 40 c.f.m. per square foot, the static pressure is 0.55 inch of water per foot of corn depth (Fig. 5). If we assume that most fans are about 50 percent efficient in moving air, the fan horsepower can now be determined according to the first formula in this section: Fan hp. = 18,000 X X 6356 Recommendations vary = 8.7 or 10 hp. (next largest available size) The preceding calculations have given us mmlmum requirements for batch-drying 1,000 bushels of corn from 24 percent to 13 percent in 10 hours. These minimums include a drying bin 24 feet in diameter, a 10-horsepower fan, and a heater with an output of 1,584,000 B.t.u. Some manufacturers recommend considerably higher rates of air flow for batch-in-bin drying, and consequently larger horsepower fans,

Examples of manufacturers' recommendations for drying grain in a batch-in-bin dryer are: 7Yz-horsepower fan for 300 bushels in a 16-foot bin; 7Yz horsepower for 600 bushels in a 22-foot bin; 20 horsepower for 900 bushels in a 27-foot bin; and two 25-horsepower motors for 2,000 bushels in a 40-foot bin. Equations apply to all systems Although a batch-in-bin dryer has been used as an example in this section, the general equations apply to all systems and should be helpful in determining equipment requirements for any grain-drying installation. MANAGEMENT KNOW-HOW Moisture testing Close observation of grain moisture content is essential during drying, and is also important during harvest and storage. With experience in handling grain, you may develop skills in estimating moisture content. But depending too much on a guess - even a trained guess can be costly, particularly if the grain is not uniform in moisture. To measure moisture as accurately and as often as you should, it is almost necessary to have a moisture tester on the farm. When checking the moisture, be sure to get a representative sample of grain. Taking small quantities from several locations and mixing them is much better than taking the whole sample from a single location. A grain probe is a convenient device for taking grain samples. Moisture content will vary considerably from one location to another in a batch dryer. Some dryers have special openings for ease in obtaining samples for testing. However, testing samples of grain from a batch dryer while the grain is drying will give you only an estimate of the moisture. The best way is to mix together several samples from the dryer as it is emptied and test this mixture, or take a probe sample of the dry grain from the truck or bin. The percentage of moisture in the wettest grain determines whether the grain has dried to a safe level. To get a representative sample of grain dried in a storage bin, take at least three samples - one on top, one near the center, and one near the bottom. While grain is being dried in storage, you will need to take additional samples to determine the drying pattern. If the samples cannot be tested immediately, put them in metal cans or glass jars with airtight lids, or in airtight plastic bags. Fill the

17 Drying Shelled Corn 17 containers completely, leaving as little air space as possible. Samples in tight containers can be kept in a refrigerator for testing at some later date. If high-moisture samples are not refrigerated, they should be tested within 24 to 36 hours. Recommended drying temperatures Temperatures of F. are the highest recommended for seed grains and F. for grain sold to processors. Temperatures of to F. may be used for grain to be fed to livestock. Storage time for high-moisture grain In storing and drying wet grain it is important to know how long the grain can be held without excessive damage (dry matter loss). This information is particularly needed for in-storage drying, which may take several days, and for storing high-moisture grain for limited periods without drying. As shown in Figure 6, the safe storage time for wet grain varies with moisture content and grain temperature. 19 Drying Shelled Corn 19 the same corn is harvested and stored at a temperature of 40 F., the drying time can be extended to 20 days. If 18- to 20-percent corn is harvested and stored at 30 to 40 F. it can be kept 2 or 3 months. Shelled corn that is to be fed to livestock does not have to be dried if it is field-shelled when temperatures are low or is cooled after it is stored. However, it will have to be fed during the safe storage period (Fig. 6) or dried to a moisture content of 12 to 13 percent for safe longer term storage. Tips for in-storage drying Follow t he manufacturer's suggested loading schedule, taking into account type of grain, moisture content, and relative humidity setting for various combinations of heater, fan, and bin size. E stimated drying time, drying capacity, and filling rates for drying 25-percent moisture corn with a 5-horsepower fan and a supplemental heater are shown in Table 5 and Figure 7. These data are for comparative purposes only; they may not apply to your grain-drying system. Distribute the grain evenly in the bin as it is filled. Accumulations of cracked grain and fine material that restrict air flow will cause uneven drying and possible grain spoilage. Start the fan and heater as soon as the floor of the bin is covered with grain. Inspect the grain daily. Use a ;4-inch steel rod to find the top of the drying zone. The rod will pass through the dry grain easier than through wet grain. Dry the grain to 12 or 13 percent moisture content if you expect storage to extend into the warm months. 20 20 Circular 916 ity and a temperature of 40 to 60 F. (Table 6). A humidistat in the plenum chamber of the dryer can control the relative humidity of the drying air. If the humidistat is set at 55 percent, the burner will be turned on whenever the humidity of the drying air is above this setting, and will be turned off whenever the humidity drops below the setting. To speed up drying, use the lowest relatiye humidity setting in the first part of the drying period, and the highest in the last part. Do not lower the setting of the humidistat after the bottom layers are dry., If you do, the bottom layers will dry to a lower moisture content and the upper layers may dry too slowly, resulting in mold growth. If the setting of the humidistat is raised from 20 to 50 or 60 percent to rewet the grain, remove 1 or 2 bushels of grain from the bottom center of the bin daily with the unloading system or a small auger. This will relieve excessive pressure on bin walls caused by swelling of gram. Dirt and moisture will affect a humidistat and may change its calibration. Check the humidistat on your dryer several times during the drying season. Find out the humidity in your locality from th e daily weather reports. \N'hen the humidity is above the humidity setting - 55 percent for example - the burner of the in-storage dryer should be operating intermittently. When the humidity is belov\" 55 percent the fan should run but the burner should be turned off. If you cannot get information on local weather, write to the Agricultural Engineering Department, University of Illinois, Urbana, for Farm Electrification Leaflet 31, "Determining Relative Humidity." After drying is completed, cool the grain to preyent moisture migration. Operate the drying fan 10 to 12 hours in clear, cool weather with the heater turned off. (For further information on aeration, refer to Univer;ity of Illinois Extension Circular 849, "Aerating Farm-Stored Grain.") Check the bin periodically during storage for moisture migration, insects, rodents, and birds. A damp spot in the top layer indicates that moisture migration has occurred and that the grain needs to be aerated. 15~I
