Our WeldlessWeave and Slimline technologies use a continuous stainless steel ribbon to eliminate all welds. The kw at each step is subject to a manufacturing tolerance of ±5%. 5 Receiving Inspecting 1. Check the exterior of the shipping container or packaging material for obvious damage. 2. Document and report any exterior damage to the carrier immediately. 3. If wheels or casters are provided, check that they turn freely and that locks work. Lifting and moving CAUTION! Use proper lifting devices or methods. Inadequate lifting devices or methods can damage the Heater. Only units shipped with eyebolts can be safely lifted from above. Only units provided with lifting channels may be safely lifted using fork lift or lift truck. 1. Make sure that lifting eye bolts are fully inserted and securely fastened to the unit. When eyebolts are used to move a Heater, the lifting devices attached to the eyebolts must be rated and designed for the type of lift being made. Consult with the lifting device manufacturer before making this type of lift. 2. On units with lifting channels, a. Make sure that the fork lift or lift truck type lifting device is rated for the size and weight of the Heater. b. Before making a move, make sure that lift is balanced and secure. c. Follow all of the directions provided by the lifting device manufacturer. 5
6 Safety HBX Heaters are designed to handle only one specified voltage. It is possible that voltages higher that those applied can be present inside the Heater and at external connections of the Heater. Work on Heater internal systems should only be attempted by highly trained technicians and only when power has been disconnected and cannot be reconnected to the unit. Heaters must be installed and used in accordance with local codes. Cables must be able to safely handle the voltages and current expected. Size cables for a voltage drop of 2% or less. Insulation on the cabling must be suitable for the conditions that the cables will be subjected to. 3 Phase Power Connections Ground Cam Lock Threaded Ground Lug WARNING! Enclosure may be pressurized while blower is in operation. Do not operate heater if any enclosure hardware is loose or missing. Enclosure may separate from frame with considerable force. Power connections WARNING! ELECTRIC SHOCK HAZARD. All power connections must be connected or covered. Failure to do so will expose operators to possible shock and the possibility of grounding-out or shorting-out of the test power source. All power connections must be covered or connected. Failure to do so will allow applied voltages or in some cases voltages higher than applied voltages to be present on exposed metal parts of the connectors. Operators could receive an electrical shock if they come in contact with these exposed conductors. If a loose conductor contacts an exposed metal part of a hot receptacle, it could lead to grounding-out or shorting-out of the source generator. 6
7 IMPORTANT INSTRUCTIONS When using electrical appliances, basic precautions should always be followed to reduce the risk of fire, electrical shock, and injury to persons, including the following: 1) Read all instructions before using this heater. 2) This heater is hot when in use. To avoid burns, do not let bare skin touch hot surfaces. Use handles when moving this load bank. Keep combustible materials, such as furniture, pillows, bedding, papers, clothes, and curtains at least 6 feet (1.8 meters) from the front of the load bank and keep them away from the sides and rear. 3) Extreme caution is necessary when any heater is used by or near children or invalids and whenever the heater is left operating and unattended. 4) Always unplug heater when not in use. 5) Do not operate any heater with a damaged cord or plug or after the heater malfunctions or has been dropped or damaged in any manner. Discard heater or return to authorized service facility for examination and/or repair. 6) Do not run cord under carpeting. Do not cover cord with throw rugs, runners, or similar coverings. Do not route cord under furniture or appliances. Arrange cord away from traffic areas and where it will not be tripped over. 7) To disconnect the heater, turn controls off, then remove plug from outlet. 8) Connect to properly grounded outlets only. 9) Do not insert or allow foreign objects to enter any ventilation or exhaust opening as this may cause an electric shock or fire, or damage the heater. 10) To prevent a possible fire, do not block air intakes or exhaust in any manner. Do not use on soft surfaces, like a bed, where openings may become blocked. 11) The heater has hot and arcing or sparking parts inside. Do not use it in areas where gasoline, paint, or flammable liquids are used or stored. 12) Use this heater only as described in this manual. Any other use not recommended by the manufacturer may cause fire, electric shock, or injury to persons. 13) Always plug heaters directly into a wall outlet/receptacle. Never use with a relocatable power tap (outlet/power strip). 14) The heater has an over-temperature switch that will turn the unit off automatically if it achieves 150 F. Once internal temperatures are below this value it will run. 15) SAVE THESE INSTRUCTIONS 7
8 Grounding lug WARNING! ELECTRIC SHOCK HAZARD. The grounding lug must be connected to earth ground. Operating without a grounding connection could lead to injury or death. When the Heater is in operation the grounding lug must be firmly and electrically connected to earth ground. Failure to do so could allow deadly voltage to be present on the surface of the enclosure. The grounding connection provides a low resistance path to ground. This grounding protects the operator from the possibility of electrical shock. Air intakes and exhaust ports Caution! All air intakes and exhaust ports must be clear and fully open. Each Heater has one or more air intakes designed for proper air flow. Reducing or blocking air flow will lead to overheating and Heater failure. High volumes of cooling air are needed to prevent load elements from overheating. By their very nature, resistors under load change electrical energy to heat. This heat must be removed from the unit. The fans, intake, and exhaust ports are sized to provide the proper amount of cooling air. Preventing or limiting air flow will allow the Heater to overheat. Keep intake at least four feet away from walls and obstructions. To increase the life of the load elements, allow the fans to run at least 3 minutes after the load is removed or until exhaust air is cool. Good air flow keeps the Heater cool but can very easily move light debris such as paper, cardboard, and dust with great velocity. Loose materials around the Heater, especially near the intake and exhaust, must be secured to prevent movement. Material on the exhaust side may be blown into and injure a bystander. Material near the intake may be taken into the Heater damaging internal components. Intake and exhaust ducting Ducting will cause some air flow reduction. Incorrect ducting can severely reduce air flow to the heating elements. Severe reduction in air flow will lead to heater failure. Some important considerations when installing ducting with your heater: Only use ducting that can connect to the intake or exhaust adapters designed by Mosebach Manufacturing. Other adapter designs may allow you to connect incorrectly sized ducting which may result in heater failure. Use ducting with a 20 diameter and a 7 pitch that can be attached to the adapters supplied by Mosebach Manufacturing. Keep the ducting as straight as possible. If bends are required, insure the bend radius is larger than 40. 8
9 All ducting should be secured. Unsecured ducting on the intake end may collapse, reduce air flow and cause the heater to fail. Unsecured ducting on the exhaust may move to an undesired location and cause damage. Exhaust temperature WARNING! FIRE AND BURN HAZARD. Keep flammable material at least 40 feet away from the Heater. A great deal of heat is expelled from the Heater. Temperatures inside the Heater are sufficient to ignite flammable fumes or materials. Failure to maintain proper housekeeping and properly securing flammable material could lead to fire, burns, and/or injury. Load resistors generate a good deal of heat. Even with sufficient air flow, internal component temperature will exceed 600 degrees F. Air and material several feet from the Heater can be heated to temperatures in excess of 150 degrees F. Flammable materials must not be kept around the Heater. Heat from the Heater could ignite this material. Flammable fumes or material such as paper could be drawn into the Heater, ignited, and expelled from the exhaust port. Operators standing on the exhaust side of the Heater may be exposed to high temperatures or possibly burning materials. Unless proper housekeeping is practiced in the vicinity of the Heater while it is in operation, fire could result. Connecting and disconnecting WARNING! BURN HAZARD. Attempting to connect or disconnect leads while Heater is in operation can lead to burns and/or blindness. Connecting or disconnecting plugs and receptacles while current is flowing or voltage is present may cause arcing. Arcing can generate a great deal of light and heat. Heaters use high-powered resistor elements that have very small ohmic values. Even at low voltages, large currents may be flowing through connectors. Attempting to couple or uncouple electrical connection under load may lead to arcing. Arcing can cause eye damage or burns. Operation Pre-startup 1. Check housekeeping in the operational area and correct all unsafe conditions. Failure to do this may result in debris being blown around and may cause a fire hazard. 2. Connect the Heater s grounding lug to a known earth ground at the job site. Failure to do this may result in a fatal electrical shock. 3. Check the control panel and move all switches to the OFF position. Push in the E-STOP. Caution! All air intakes and exhaust ports must be clear and fully open. Reducing or blocking air flow will lead to overheating and Heater failure. 4. Position Heater so that air will flow freely into the intakes and out of the exhaust ports. Ensure that there are no flammable materials close to the exhaust. Failure to do so may restrict air flow though the Heater. 9
10 Turns blower on only if Master is in the out position. Air flow lamps. Red will glow when air flow is low. Green will glow when air flow is good and may flicker is air flow is low. Step switches. When on heater will produce heat. Over temperature lamp. Will glow red if internal temperature is too high. Voltage Fault Light Pull to apply control power. Push for E-Stop. Left to use panel thermostat. Right to use remote thermostat. Connect optional thermostat here. Panel thermostat. Rotate clockwise for higher temperature. (60KW has 20KW and 40 KW Steps; 150 KW has 60KW and 90 KW Steps) Startup 1. Determine source of power (must be 480/600 VAC where applicable). Place external breaker or disconnect switch in the OFF position. 2. Connect all three power receptacles. Caution! If Neutral is provided it is for WYE Source connection only. Do not hook up neutral from a Delta configured source or from a source of unknown configuration. The neutral from a delta source is a single phase neutral and will damage the Heater. 3. Apply Heater Power. Place breaker or disconnect switch in the ON position. 4. Move LOCAL/REMOTE Switch to the LOCAL position. Optional Remote Thermostat will not function even when installed, if the LOCAL/REMOTE Switch is in the LOCAL position. 5. Pull E-STOP to the OUT position. 6. Turn the BLOWER ON/OFF Switch to the ON position. The blower will start and the green air flow light will come on. 10
11 Caution! 7. Check your fans for air flow. Failure to have proper air flow will cause unit to overheat and fail. Operating the heater with a flickering green lamp will lead to damage. Air should be coming from the exhaust port and the green air flow light (where provided) should come on. If air is not flowing from the exhaust grill the blower is turning in the wrong direction. Move Blower switch to the off position. Push Master to the off position. Electrically disconnect power to heater. Reverse directions by swapping L1(A) and L2(B) power leads. Reapply power. 8. Check to see that only green lamps are lit. Operating heater with flickering green lamp will lead to damage. Caution! If you apply a voltage that is higher than the Heater is designed to handle, it will fail. If you have an incorrect voltage or phase configuration connected, your heater may fail. 9. Turn desired Step ON/OFF Switch(es) to the ON position. Turn Thermostat until contactor(s) pick up; hot air should be coming from exhaust grill. Set Thermostat to the desired heat level. Caution! Caution! Exhaust grill will rise to a temperature high enough to cause burns. Flammable material in the path of the exhaust air can reach a temperature where the materials will combust. Panel Thermostat will not control the temperature of the enclosure being heated unless the heater in completely within the enclosed area. If you wish to keep the heater outside of the enclosure either another means of monitoring and controlling temperature must be used or you must use a remote thermostat. Voltage Fault Protection Your heater is equipped with a voltage protection circuit that protects the equipment in three ways: A: If phase A or B drop out of the supplied power, then the Voltage Protection relay will shut off the unit. It would still have live electrical power inside the unit and so power should be disconnected before any attempt to service. Since A and B are directly coupled to the transformer which powers the Voltage Fault light, it would not go on. If phase C is lost, the Voltage Protection relay will shut off the unit. It would still have live electrical power inside the unit and so power should be disconnected before any attempt to service. The Voltage Fault light would go on. B: The other protection for the heater is if the voltage changes +/- 10% from the nominal setting or is too low to start. The Voltage relay is factory set for 460V and if it changes 10% from that, the heater will shut off and the Voltage Fault light would come on. The heater would still have live electrical power inside the unit and so power should be disconnected before any attempt to service. This type of fault could occur if a cable of a length that is too long would cause a voltage drop in the line. 11
12 C: The voltage protection circuit also protects against phase reversal problems. If the red Voltage Fault LED on the control panel is illuminated and the VP relay found on the main panel inside the heater displays a steady amber light, then 2 of the phase inputs should be reversed. If there is no phase reversal fault, but the blower spins backwards, then 2 of the blower feed wires should be reversed. This is easiest done by reversing 2 of the OR wire outputs, found on the main panel. Caution: Make sure power is removed before doing any wiring changes. There are lethal voltages inside the heater unit. 12
13 Remote operation An option available with the HBX series of heaters is a remote Thermostat. Insure that when a remote thermostat is used that the thermostat is completely within the enclosure that is to be heated. If the remote thermostat is not within the enclosure to be heated, then another means of monitoring and controlling temperature must be used. 1. Connect remote thermostat to the heater provided. Insure that the twist lock is fully engaged. 2. Move the LOCAL/REMOTE Switch to the REMOTE Position. 3. Place the remote thermostat in the enclosure to be heated. 4. Thermostat installed on the heater will not function when the LOCAL/REMOTE Switch is in the REMOTE Position. Variable Frequency Drive option An option available with the HBX series of heaters is a variable speed blower. The VFD assembly (EC ) allows for optimum heating capability from the Mosebach heater, depending on which power level is selected. The VFD works by varying the frequency of the AC Voltage applied to the three-phase blower. The lower the operating frequency, the slower the blower will run. 13
14 The VFD is pre-programmed at the factory with the following configuration. All other parameters are set to factory default. After entering the password 225, set frequency to 60 Hz. 1. Parameter No. 1: Factory Default (01) Line Voltage high is 480V. (02) low is 240V 2. Parameter No. 5: Factory Default (01) Keypad Option. 3. Parameter Nos.: 10-12: (04) Enables 3 preset speeds. 4. Parameter No. 31: Blower voltage frequency set to 60Hz (full speed) when the 60kW and 90kW steps are selected. 5. Parameter No. 32: Blower voltage frequency set to 42Hz (medium speed) when the 90kW step is selected. 6. Parameter No. 33: Blower voltage frequency set to 30Hz (low speed) when the 60kW step is selected. VFD Option Shown Shutdown 1. Place all heater Step ON/OFF Switch(es) to the OFF position. 14
15 2. Allow fans to operate at least 3 minutes or until exhaust air is cool before shutting them off. This cooling period will extend the life of your Heater. 3. Turn Blower ON/OFF Switch to the OFF position. 4. Push E-STOP in for the OFF position. 5. Disconnect heater power source. Place external breaker or disconnect switch in the OFF position (external electrical disconnect switch). 6. Disconnect cables. 7. Move unit to storage. Troubleshooting Blower will not turn on. Airflow light stays red. Green Air Flow light flickers. Load steps will not turn on. Voltage Fault light comes on. Unit will not operate. Check external power source. Check for debris preventing fan from turning. Check blower fuses and/or starter. Check to see if blower is on. Check air path for obstruction that may prevent proper air flow. Insure that blower is turning in the proper direction Air flow is very low and intermittently falls below the acceptable level. Continuing to operate the heater with a flickering green lamp will lead to damage. Check without ductwork on. Then assure duct is clear per this manual. Check if any red light is on. Eliminate cause of red indicator. Make sure that the power source is on. On some units, steps will not engage unless test power is applied. Make sure that the internal step breakers are in the on position. Thermostat set too low. Local Remote switch is in the incorrect position. Either the voltage supplied to the heater is less than 460V or Phase C has been lost. See Voltage Fault section description. Phase A or B has been lost and voltage fault relay has turned on. See Voltage Fault section description.
