1 A Design for True Performance and Energy Savings In Refrigerated Compressed Air Dryers The Digital Scroll Dryer Introduction By Timothy J. Fox, P.E. Hankison, an SPX Brand Canonsburg, Pennsylvania Refrigerated compressed air dryers have been used for many years as a cost effective and energy efficient solution for eliminating moisture from compressed air systems. These 39 F (3 C) pressure dew point machines are well-established and industry proven. Most designs operate the refrigeration compressor continuously and are termed non-cycling, utilizing a hot gas bypass valve to redirect refrigerant around the expansion device and into the suction line at less than full load conditions. See Figure 1. When designed correctly, these machines offer stable outlet pressure dew points and long refrigeration compressor reliability. Regardless of the air load coming into the dryer, the energy consumption is nearly the same as the full load (rated) value. This is illustrated in Figure 2. Figure 1. Energy Consumption in a Non-Cycling Refrigerated Dryer As the demand for energy efficient equipment continues to grow, refrigerated dryer manufacturers are being challenged to provide load matching equipment that will consume less energy as the incoming load to the dryer is reduced. Two styles of energy saving refrigerated dryers are currently available: the thermal mass cycling dryer, and the variable speed dryer. Both of these designs offer some level of energy savings when compared to the non-cycling units. However, each has varying degrees of compromise in performance. These will be discussed later. A recent breakthrough in refrigerated compressed air dryers has introduced a third alternative for energy savings. This design couples a unique evaporator, a process temperature sensing system and a revolutionary digital scroll compressor. The combination results in a dryer that offers the simplicity and performance of a non-cycling dryer with true load matching energy savings. The advantages of this new digital scroll dryer can be better appreciated by first understanding how cycling and variable speed dryers operate. Cycling Dryers The most common type of energy saving refrigerated dryer marketed today is the thermal mass, or cycling dryer. In this design, a thermal storage medium, either a liquid or a solid, is used to store cooling capacity whenever the inlet conditions to the dryer are less than the full load conditions. The excess refrigeration capacity that is not needed to cool the compressed air is used to cool the storage medium. Once the mass has been chilled to a pre-determined temperature, a thermal switch turns the refrigeration compressor off. The air is now dried solely by the thermal medium. After this material warms up, the thermal switch activates and restarts the refrigeration compressor. 2

3 When designing a thermal mass dryer, care must be taken to provide enough storage capacity so as to limit the start/stop events of the compressor to no more than eight (8) per hour, as recommended by the compressor manufacturer. Cycling the compressor more than this can limit its life and reliability. For larger dryers, the required amount of storage medium is substantial and difficult to package in an efficient design. If the correct amount of material is not provided, the thermal switch must be set in such a way so as to prevent the compressor from short cycling. Once this is done, large temperature swings in the air exiting the thermal mass heat exchanger will occur. The resulting dew point swing is typical in most cycling dryer designs and is compounded by the inherent thermal lags of these systems. The final, and most significant deficiency of the cycling dryer is its inability to closely match the actual heat load placed on the dryer with the actual energy consumed by the machine. Test results show that many thermal mass dryers will not begin to cycle until the load on the dryer reaches 75% or less than its rated capacity. Explanations for this lack of proper energy savings include poor thermal switch location, insufficient thermal storage, large thermal switch dead bands, undersized refrigeration compressors and undersized heat exchangers. Energy Consumption in a Thermal Mass Refrigerated Dryer Variable Speed Dryers A relatively new entry into the energy savings dryer market is the variable speed refrigerated dryer. This design capitalizes on the recent advances in power conditioning technology to apply newer, cost-effective variable frequency drives to traditional refrigerated dryers. These drives raise and lower the frequency of the electrical power to the refrigeration compressor in order to increase and decrease the speed of the compressor motor. By changing the speed, the refrigeration capacity of the compressor is 3

4 altered in direct proportion. This is done in order to match the cooling requirements of the incoming air. By decreasing the speed, the power consumed by the compressor is also decreased. The monitoring of the refrigeration suction pressure or the compressed air temperature provides the input to the frequency drive control. The drawbacks to this design are the complexity of the system, the initial cost and improper lubrication at the lower power frequencies, rendering the unit unable to save energy at inlet conditions below 50% of the rated capacity. The complexity and cost issues are rooted in the hardware and software required to effectively manipulate the frequency of the incoming power. While these items have improved in recent years and are more affordable than ever before, they still pose a challenge to most refrigeration technicians and those not skilled in electronic troubleshooting. Lubrication limitations are inherent to hermetic refrigeration compressor designs. In these machines, lubrication is provided by internal components that are attached to the crankshaft. These devices sling or otherwise move the oil from the compressor sump to critical areas throughout the machine. If the rotational speed of the crankshaft is reduced, the ability to properly lubricate the bearing surfaces is also reduced. It is for this reason that refrigeration compressor manufacturers limit the operation of their equipment to only those frequencies above 30 Hertz. Therefore, for a 60-Hertz machine, the maximum capacity reduction (and energy savings) possible is 50%. For a 50-Hertz system, the maximum capacity reduction is 40%. Increases in the potential capacity reduction can be realized by using smaller compressors than typically used, and, at the rated condition, increasing the frequency to a point above 60 Hertz, giving the system increased capacity. This approach, however, has limitations due to the vibrations experienced at the higher speeds. The 50% turndown ratio limits the potential to save energy to 50% of the full rated condition. For inlet heat loads below 50%, the designs activate a typical hot gas bypass valve and the dryer behaves as a non-cycling design. See Figure 4 for energy consumption as a function of inlet load for a variable speed dryer. 4

Energy Consumption in a Variable Speed Refrigerated Dryer The Digital Scroll Dryer The digital scroll refrigerated dryer offers an innovative opportunity to efficiently and accurately provide non-cycling type dryer performance with true load matching energy savings. Currently, Hankison International, of Canonsburg, Pennsylvania, is the only dryer manufacturer to have developed such a system. The Evaporator The evaporator design is similar to non-cycling dryers, utilizing a direct expansion refrigerant-to-air heat exchanger, providing a thermal system that is more responsive than a cycling dryer. This evaporator is constructed so that the air temperature leaving the heat exchanger remains nearly constant as the load profiles vary, even down to a no load condition. The Control System The system control consists of a temperature sensor that is uniquely located in the exit region of the evaporator. This probe monitors the temperature of the exiting air and sends a signal to the microprocessor-based controller that computes the required changes in refrigeration capacity using a PID (proportional-plus-integral-plus-derivative) style control loop. The positioning of the sensor assures precise evaporator outlet air temperatures during periods of load. This location also permits the system to operate continuously when there is little, or no, load without the danger of condensate freeze-up in the evaporator. A U.S. patent is currently pending on this design. 5

6 The Digital Scroll Compressor The heart of the digital scroll refrigerated dryer is, of course, the Copeland Scroll with Digital Technology, manufactured by Copeland Corporation. This state of the art and patented component is an extension of the proven and reliable scroll compressor. In contrast to reciprocating compressors, the scroll compressor operates by using two mating scroll cavities. One of these halves is fixed; the other half mates to the fixed cavity and orbits around it. The scroll surfaces form pockets of compression that become smaller as the gas moves from the outer edge of the scroll set towards the center discharge port. These decreasing pockets create the necessary compression. There are no valves in the compression chamber and only two moving parts. The design is tolerant to the ingestion of liquid and solid debris through its ability to be compliant along two degrees of freedom radially and axially. Compliance means that the scroll set can separate briefly in the presence of a non-compressible substance, and the liquid or solid contaminant can pass through the compressor. The set then moves back to its original position and resumes the compression process. Compliance increases the durability of the compressor dramatically. It is the axial compliance portion of the design that allows these compressors to be digitally modulated. By separating the scroll halves axially on demand, the compression of the gas can be interrupted on demand. The axial separation of the scroll halves is achieved by relieving the pressure on top of the fixed scroll half and porting it to the suction line through a small solenoid, as shown in Figure 5. When the solenoid is energized, the gas escapes and separates the scroll set. Once the gas compression is stopped, the flow of refrigerant from the compressor is also stopped; no work is done on the refrigerant and there is no refrigeration capacity in the system. Thus, the term digital refers to the system either having full capacity or no capacity. 6

7 Figure 5. Digital Scroll Compressor (photo courtesy of Copeland Corporation) When the compressor is unloaded (no refrigeration capacity), there is no shaft work being performed by the motor. The motor, however, does continue to rotate at its normal speed. The unloaded motor consumes some electrical power, approximately 10% of its fully loaded value, but the constant rotation of the motor shaft assures that the oil lubrication required by the internal bearing surfaces is adequately and continuously supplied. How the System Works Placing the three (3) components above in a complete system results in a dryer that can sense the actual air temperature exiting the evaporator and adjust the capacity of the refrigeration compressor in order to provide just enough cooling to satisfy the performance requirements. Since the power consumed by the compressor is reduced significantly during periods of unloading, the average power consumed by the dryer can be reduced proportionately to match the load. See Figure 6. For example, if the dryer is operating at its full rated load, the power consumed by the dryer reflects the maximum value. As the load is reduced and the refrigeration compressor remains loaded, the refrigerant suction pressure and temperature begin to drop. This results in a lower air temperature exiting the evaporator. The temperature probe senses this and sends a signal to the solid-state control board. The proprietary control algorithm, developed by Hankison International, calculates the optimum amount of cooling required and adjusts the loading and unloading of the digital compressor accordingly. The unloading is 7

8 achieved by energizing the pilot solenoid valve on the compressor. Conversely, if the suction pressure and exiting air temperature begin to rise, the controller determines the appropriate amount of compressor loading needed to maintain the desired air temperature. Testing has shown that the system is capable of maintaining the exiting air temperature to within ±2 F (±1 C) of the set point. This has been measured from a rated full load down to a no load condition. The use of a hot gas bypass valve is completely eliminated, resulting in a simple refrigeration circuit. 9 Figure 7. Digital Scroll Refrigerated Dryer Conclusions The digital scroll air dryer provides a combined level of energy savings and performance never before possible. The limitations posed by other energy savings designs are overcome with this innovative product. Problems such as dew point spikes, compressor cycling, improper lubrication, complex controls, excessive size and weight, and high initial costs are solved by providing a machine that closely resembles a noncycling design, but unloads in near direct proportion to the load to the dryer.
