8 A Warning and Safety Instructions CVA 4062/CVA 4066/CVA 4068 Coffee Systems 1 General Any repairs or maintenance performed by unqualified personnel could be dangerous. All applicable laws, codes, regulations, and accident prevention guidelines must be observed when serving, modifying, testing or maintaining appliances. All repairs should be performed by a trained technician in strict accordance with local, state and national codes. Before any service work is started, the machine must be safely disconnected from its power source. Even with the machine switched off, voltage may exist on some components. After work has been completed, as a matter of standard practice, a visual as well as an operational check should be performed. Note: Prior to starting service or repair work, remove all containers and the drip tray with the spill guard grid from the appliance. 2 Risk of Burning or Scalding Some components may be very hot, such as heaters. Also, some components may contain pressurized steam. Use caution when working on these parts. To protect from burns: 1. Allow the CVA to cool down for approximately one hour before starting service or repair work, so that the heaters can cool. 2. In service mode, pump cool water through the heater for a few minutes to shorten the cooling time. Use the component test for each pump. See Table

9 3 Touch Current Measurement Touch current measurement should be carried out on all accessible conductive parts that are not connected to ground. Warning! Touch current measurement may only be performed after the ground connection of the appliance under test has been checked and found to be satisfactory! A defective appliance, as well as accessible conductive parts that are not connected to ground, may carry dangerous voltages! 4 Plumbing Information A plumbed cold-water connection is available only in CVA 4066 models. These models have a factory-installed 90-degree elbow with a ¼ compression fitting (see Figure A- 1). Allow for an extra 2 ½ of depth for this elbow at the back of the coffee system when installing. Figure A-1: Compression Fitting An icemaker kit (not included with the coffee system) with either copper or plastic tubing will work efficiently when installed correctly. The length of this tubing should not exceed 5 feet (1.5 meters). A shutoff valve with customer access should be provided with a plumbed CVA 4066 coffee system. Water pressure for proper operation must be between 14.5 and 145 pounds per square inch. If the water pressure is higher than the maximum allowable pressure, install a water pressure reduction valve. The customer or installer will be responsible for supplying all plumbing material, as well as connectors to the CVA 4066 coffee system. If the water pressure is lower than the minimum pressure, disconnect from the water source and re-program the coffee system as a non-plumbed appliance. See Section for programming instructions. Connection to the water supply should be in accordance with all local, state and national regulations and codes. A licensed plumber may be required in some states; check with the local municipality. 9

10 CVA 4062/CVA 4066/CVA 4068 Coffee Systems 5 Before the First Use The appliance must be correctly installed and connected before first use. Carefully read all instructions on use and care of the CVA in the operating manual. Remove all containers from the CVA and clean them. Refer to the operating manual. Turn on the power switch. Follow the messages in the display. 6 Cleaning in the Dishwasher All removable parts of the coffee system are dishwasher safe, except for the brew unit, beans container, stainless-steel milk container and lid, and main dispenser cover. Regular cleaning in the dishwasher is important so that components do not clog over time. B Modification History When? Who? 25 021 Coffee/Hot-Water Dispenser 25

26 2 Function 2.1 Adjusting the Dispenser Height To prevent the coffee or espresso from cooling prematurely, and to achieve a better crema, the coffee dispenser can be adjusted to minimize the distance to the cup. 1. Slowly move the coffee dispenser up or down. See Figure Figure 021-1: Dispenser Height Adjustment 3 Fault Repair 3.1 Coffee or Espresso Too Cold Machine settings. Suggested Remedies: Note: Measure the temperature half an inch (1 centimeter) below the dispenser, not in the cup. The temperature should be 187 F (± 3 F). 1. Pre-warm cups. 2. Set the temperature for coffee and espresso to maximum; see Section and Table Set the grinding setting at least one level lower (finer). 4. Increase the grind (ground coffee) amount; see Section and Table Activate pre-brewing; see Section and Table Note: Additional increase in brewing temperature will burn the coffee and ruin its taste. 3.2 Milk Froth Unsatisfactory or Sputtering Symptom: Milk froth is unsatisfactory. The hot dispensed milk sputters and spits. Defective dispenser. 26

27 Since machine no , an improved dispenser (mat. no ) has been installed. Replace the defective dispenser with this new dispenser, if necessary. The rubber stoppers have become loose and gotten stuck in the machine when the dispenser is removed. Remove the stuck rubber stoppers from the machine. Re-insert them in the nozzles. Insert the dispenser back in the machine. Rubber stoppers in the dispenser nozzles were not removed when the dispenser was cleaned. Remove both rubber stoppers from the dispenser nozzles. Clean the stoppers and the nozzles; see the operating manual. Advise the customer about the cleaning instructions in the operating manual. Milk container inserted incorrectly. If the milk container is crooked or not inserted deeply enough, air can be drawn into the milk hose. This will lead to unsatisfactory milk froth. Insert the milk container correctly. Drip tray grid incorrectly inserted. Insert the drip tray grid correctly. 27

35 030 Drive, Brew Unit 35

36 2 Function 2.1 Brew Unit Control Coffee is dispensed into the hopper of the brew unit by the grinder operation. The brew unit drive motor is energized and the brew unit drives toward the brew position; the ground coffee is compressed between the filters. Once the brew unit position switch is actuated, power to the brew unit drive motor is interrupted. Hot water is pumped into the brew unit, which passes through the filters, mixes with the grounds, and then exits the brew unit as coffee. The brew unit drive motor is now energized in the reverse position. This drives the brew unit back toward the home position. The compressed used grounds are dumped as pucks into the waste container. Once the brew unit home switch is actuated, power to the brew unit drive motor is interrupted Microswitch Locations The brew unit is controlled by 4 microswitches (Figure 030-1). The drive system and actuator disk are in the neutral position when the left-hand actuator of the double cam is activating the upper microswitch (Figure 030-1, Item 3). This is the initial default position of the brew unit. When the brew unit is correctly installed, the brew unit present microswitch (Figure 030-1, Item 2) is activated. After the brew unit has been activated, if one of the two positioning microswitches (Figure 030-1, Item 3 or 4) has not switched within approximately 10 seconds, fault F73 will be indicated (see Section ). 1 Grind amount compensation microswitch (S51/4) 2 Brew unit present monitoring microswitch (S87/2) 3 Top position control (home setting) microswitch (S60/1) 4 Bottom position control (compressing and drain position) Figure 030-1: Brew Unit Microswitches Electronic Grind Amount Compensation The grind amount compensation balances out variations in grinder settings and coffee types. The grind amount can be set in the customer programming mode for the various coffee types (coffee, espresso, cappuccino). The setting range is divided into levels 1 36

37 to 7, which cover grinding times of 5.5 to 9.5 seconds (± 1.6 seconds ground quantity compensation). To prevent the brewing mechanism from overfilling, the maximum grinding time is limited to 10 seconds. During the brewing process, the switching cam on the brew unit (Figure 030-2, Item 1) passes over the microswitch actuator (Figure 030-2, Item 2). Figure 030-2: Brew Unit Switching Cam, Ground Quantity Compensation Microswitch The further the switch cam advances, the greater the ground quantity in the brew unit. Five different settings can be registered: Position Microswitch Position Switching Process 1 In front of the first cam Off 2 On the first cam Off, On 3 Between the two cams Off, On, Off 4 On the second cam Off, On, Off, On 5 Behind the second cam Off, On, Off, On, Off Table 030-1: Switch Cam Settings Three volume areas can be measured for the ground quantity; see Figure They represent the selectable volume areas on the machine; see Figure Figure 030-3: Measurable Volume Areas 1, 2 and 3 37

38 Figure 030-4: Selectable Volume Areas 1, 2 and 3 If the measure quantity varies from the set quantity, then the grinding time will be increased or decreased by approximately 0.2 seconds as appropriate during the next grinding cycle. Because the maximum ground quantity compensation is ±1.6 seconds, this adjustment can be repeated up to 8 times Brew Unit Drive, Home Position If the brew unit is in the home position, the left cam of the double-cam element activates the top microswitch; the bottom microswitch is not switched (Figure 030-5). The pawl is in the home position (Figure 030-6). Figure 030-5: Home Position, Rear View Figure 030-6: Home Position, Front View 38

39 2.1.4 Brew Unit Drive, Compressing Position (Brew Position) The drive moves until the second cam of the double-cam element switches the bottom microswitch, and the top microswitch is no longer switched (Figure 030-7). The pawl presses down on the spring (Figure 030-8) and closes the drain valve. The ground coffee is slightly compressed and brewed. Figure 030-7: Compressing Position, Rear View Figure 030-8: Compressing Position, Front View Brew Unit Drive, Drain Position After the coffee is brewed, the drive moves back until the first cam of the double-cam element activates the bottom microswitch and the top microswitch is switched (Figures and ). The tension of the spring is released, the drain valve is opened, and the residual water runs into the drip tray before the coffee puck is dropped. 39

101 080 Water Intake (CVA 4066 Only) 101

102 2 Function 2.1 Plumbed Water Line (CVA 4066 Only) The CVA 4066 model is designed for operation with a permanent cold tap water connection, but can be converted from water line to water tank use by programming the plumbed water line connection to On or Off. When the appliance is set to On, it uses the cold-water line. Additionally, the water tank for the CVA 4066 contains two reed switches, one for a low water level and one for a high water level (see Items 13 and 15 in Figure D-4). The water tank is automatically filled when the low water level reed switch sends a signal to the electronic for additional water. When the appliance is set to Off, the water tank is used and must be filled manually with fresh tap water. Refer to Section or the operating manual for further installation information for the CVA 4066 coffee system. 2.2 Safety Concept for Water Intake 2 water inlet valves (1Y63, 2Y63): These solenoids are connected in series in the water path. One solenoid is controlled by the power electronic and one by the control/display electronic. Power electronic (N4), control/display electronic (N5): If one electronic is defective, the second solenoid will be closed by the other electronic. Water container monitoring with 2 float switches (S12/1, S12/3): The bottom float switch monitors the minimum level in the water container. The top float switch switches off the water inlet valves. Water intake duration: The water intake time is monitored. If the top float switch has not switched after 2 minutes, the water inlet valves are closed. Drip tray/appliance base plate: If the presence of water is registered by the drip tray contacts, the water inlet valves are closed. 4 Service 4.1 Water Inlet Filter Removal Note: Whenever a CVA 4066 coffee system is serviced, this requires removing the appliance from a cabinet. After removing the appliance from the cabinet, always remove and clean the water inlet filter as a preventative measure, since this filter is not accessible by the customer. 1. Remove the appliance from its cabinet. See Section Unscrew the brass elbow from the rear of the coffee system (see arrow, Figure 080-1). 102

103 Figure 080-1: Brass Elbow Location 3. Pull out the inlet filter (behind the brass elbow) using needlenose pliers. 4. 105 090 Technical Service Bulletins 1 Some CVAs May Experience a Power Electronic TRIAC Failure Symptoms: A machine that hangs during the last two minutes of descaling and has an NTC fault stored in memory is most likely affected by this failure. Machines that stay warm even after several hours of being in standby mode are also likely to have this fault. Some machines will display no obvious symptoms. Models affected: CVA 4062, CVA 4066, CVA 2652, CVA If a CVA 2650 or CVA 2660 was upgraded with a heater conversion kit, this behavior may be seen on these models. Serial number ranges: CVA 406X: * CVA 26X2: * *Be aware that you may encounter 9-digit serial numbers in the near future. Nature of the problem: TRIACS are solid-state devices used to switch AC line voltage on and off. These devices are used in the CVA electronic to control the heaters. In this scenario, when the TRIAC fails, it continues to pass one half of the AC sine wave to the heater continuously (either the coffee or steam heater). This means that the affected heater is being fed with 50% voltage as long as the machine is plugged in and the main power switch is on. Diagnosis: The machine must be plugged in, main power switch on and in standby mode (clock display visible only). Remove the top panel; if the machine has been in standby mode for several hours, neither of the heaters should be warm. Check voltage on both heaters; there should be no AC or DC reading. Use your clamp meter on the live line if it indicates two or more amperes flowing, the machine is faulty. If any of these conditions are present, follow the repair procedure as noted below. Repair: See the tables below for the specific part numbers. 1. Replace the power-control electronic. 2. Replace the NTC. 3. Replace the temperature limiter. If the temperature fuse is open, you must also replace the heater, gaskets, temperature fuse and elbows along with the above parts. All replaced electronics must be returned to Princeton, Attention Engineering Services, and marked with the serial number and incident number. Additionally, you must use the word TRIAC somewhere in the resolution notes. 105

This applies specifically to the CVA 4062 and CVA 4066 models. Other functions of the coffee system are not affected. This is a software issue. To resolve it please apply the firmware update provided in the latest version of the MDU software (V ) If you experience any difficulty when connecting to the CVA with the optical interface, remember you may need to turn the machine off for a few seconds using the main power switch. 3 CVA & French Roast Coffee In many cases, customers who use Starbucks or Costco French Roast coffee are experiencing frequent episodes of brew unit blockages. We do not recommend using this style of coffee at this time. The preferred method for brewing French Roast is to use a French Press. Our manufacturing engineers are looking into this situation and if there are any changes, we will announce it here. In the meantime, you can quote this passage from the Starbucks UK Website: GB/_Worlds+Best+Coffee/_Coffee+Detail+Pages/French+Roast.htm Brewing French Roast The best brewing method for French Roast is the coffee press (cafetiere). 106

107 4 CVA Water Tank Cleaning Plumbed CVA appliances CVA 4066 & CVA 4075 When using a plumbed water supply for CVA appliances, there is the possibility that, over time, certain impurities may collect in the water tank. These impurities may exist in many municipal and private water supplies. To remedy this, Germany recommends that the fresh-water tanks in these appliances should be cleaned in the dishwasher every days. There is no fault with the equipment and no reason to replace the tank. 5 CVA 4062 & CVA 4066 Milk Pipework Conversion The factory has designed a new milk pipework scheme for these coffee systems. The purpose of this conversion is to make the pipework more easily accessible to the customer for cleaning. This conversion has also been applied to production machines since early summer The new owner s manual also reflects this conversion and provides new cleaning instructions. The conversion details and instructions can be found on the following pages: As of November 2010, the following part numbers apply: Cover including conversion instructions Central spout connection Central spout Removable milk pipework Danger! Safety glasses must be worn for this procedure. Before starting any service work, the machine must be disconnected from the power supply. Even with the machine switched off, voltage may be applied to some components. Risk of burning or scalding! Components may be hot. Pressurized steam may exist in the system. To avoid the risk of burning, the following should be carried out: The machine should be switched off approximately 1 hour before starting service and repair work to allow the flow-through heaters to cool or Using the service mode, water should be pumped through the flowthrough heaters for approximately 30 seconds to cool them. Note: Service and repair work should only be carried out by suitably qualified persons in accordance with all appropriate local and national safety regulations. Servicing, modification, testing and maintenance of electrical appliances should only be carried out in accordance with all appropriate legal requirements, accident prevention regulations and valid standards. 107

Because of the complexity of this assembly, and the need to remove & reapply heat-shrink tubing, a full hose assembly has been made available as a repair part. In the event a repair is needed, use part number

115 7 CVA Replacement Coffee Grinders Should the need arise to replace a grinder assembly in any whole-bean CVA system, be advised that you (or the servicer) may find some coffee residue in the new grinder. This is normal. These grinders are calibrated at the factory using real coffee beans. There is no need to question the fact that this is a new part. 8 CVA 406X Hot Milk Temperatures In some cases, customers prefer to have hotter milk temperatures when making cappuccino or latte macchiato. The temperature of the hot milk & froth should be 54 C +/- 4 C ( F). If the temperatures are not in this range, replace the coupling connector, part number (#23 & #24 on the parts diagram). In order to get the best temperature results when dispensing latte macchiato, decrease the milk component by one-third, and increase the froth component by the same amount. This can be done in programming mode under Manually Setting Beverage Sizes. 115

These fuses are SODs (single-operation devices) designed to protect the system from a runaway heater scenario. The heaters are controlled by NTC feedback to the electronic and energized via a TRIAC. TRIACS are power transistors designed to switch high-current AC devices on and off. As a second layer of temperature control, the heaters have self-resetting bimetal thermostats which interrupt the AC power to the heater at a predetermined 116

117 temperature (steam = 160 C; coffee = 116 C). As a final layer of protection, the temperature fuses are calibrated to open at 216 C. Once this fuse opens, the heater will no longer operate. Runaway Heater Scenario: In some cases, a TRIAC can fail. This device can fail open or shorted. If it fails open, AC power can no longer be sent to the heater. If it fails shorted, it will continuously deliver AC to the heater, regardless of the NTC feedback. At this point, the heater will cycle based on its bimetal self-resetting thermostat. Since this is a mechanical device being stressed in this scenario, it also can possibly fail. Once this happens, the heater can run away and possibly damage other components or the entire appliance. This is where the temperature fuse will activate and shut the heater down permanently. This is not the only scenario that can cause runaway heat. Other causes could be a faulty NTC or an internally shorted heater. If you find a heater with an open temperature fuse: During the diagnosis process, if you find that a temperature fuse has opened, all of the other parts in this circuit should be suspect. 1. Ohm out the heater element (steam = 12.5Ω and coffee = 12.7Ω) and be sure to check both ends of the element against the heater case (ground). This should read infinity ( ). If either of these tests fail, the heater is bad. The heater may have caused the electronic to fail. 2. Disconnect the heater and see if voltage is present (with the machine turned off via the electronic, not the mains switch). If voltage is present, the electronic is bad. 3. Ohm out the NTC sensor (approx 130kΩ at room temp.) and make sure its resistance decreases as you warm it up. If in doubt, replace it. 4. Once the determination has been made, the parts should be replaced, and in all cases, replace the appropriate bimetal self-resetting thermostat. To replace the temperature fuse, the part designated for the CVA 2650 will work. Currently, the temperature fuses are not listed under the CVA 40xx models in the parts CD. We expect that to change in the near future. 10 CVA 406x & MDU Updates When accessing a CVA coffee system with the MDU, you may see an indication that a software update is available (or required). Before attempting an update, check the serial number, because some earlier electronics will not accept this update. Any serial below must have the EPX (control electronic) replaced first. Use part number or later. Remember, when preparing to apply an update with the MDU, double-click the update to view the details page. There will also be a link on the details page with more specific information. 117
