4 Safety First Warning Handling the Control Cabinets Exercise care and caution when handling the control cabinets. We recommend that two people always be involved in lifting or moving the main control panel due to its size and weight. Warning Electrical The control panel must be installed by a qualified electrician who is certified in the local jurisdiction where the unit is installed. Common electrical safety precautions must be used when installing and wiring the Pump Station Appliance. Warning Controlling Your Well During Installation We highly recommend that you always have a way to manually control the operation of the pumps in your wet well during the installation of the Pump Station Appliance, and afterwards if needed, through your motor control panel for your pumps. The physical installation and wiring can take several hours, and it is critical that you can control your well during this period. 5 Warning Override Float Switch Backup Control To ensure fail safe backup station operation in the event of Pump Station control failure, an Override Float Switch must be wired directly into the Motor Control Panel, so that if it trips, all pumps will mechanically be turned on through contact closures in the Motor Control Panel bypassing normal Pump Station Appliance control. Also, the Off Float Switch needs to be wired in parallel between the Pump Station Appliance and the Motor Control Panel to turn the pumps off in this condition. The Pump Station uses 24VDC for sensing the floats. If the Motor Control Panel uses a different voltage, the common Off float should support 2 switches to handle the different signals and voltages. 6 Step 1 Install Warning The following outlines the steps involved in installing your Pump Station Appliance. Two people must always be involved in lifting or moving the Pump Station Appliance control panel due to its size and weight. Site Preparation Carefully select the location for the installation of the Pump Station Appliance control cabinets to provide easy access for your staff and protect them from accidental damage from service vehicles. Environmental Installation Considerations The Pump Station Appliance is provided in a NEMA 4 enclosure to protect it from moisture or dust where it will be installed. The temperature inside the enclosure is affected by the heat dissipation of the internal equipment and the absorption of solar energy. While the heat load of the internal equipment is easy to predict, the external environment, including aspects such as ambient temperature, wind, precipitation, sun, shade, and latitude, will have varying effects on the external heat load placed on the enclosure. The components within the Pump Station Appliance are designed to handle an internal temperature range of +32 F to +122 F (0 C to +50 C). GE has taken some standard industry steps in the design of the Pump Station to extend its operation in varying external conditions. A panel heater is included to warm the interior of the panel in cold weather. The Pump Station is also equipped with a temperature sensor and allows you to monitor the internal temperature of the panel. You can also configure an alarm based on the upper panel temperature. Because the exact heat load due to external influences will vary, we recommend that a sun shade be installed over the Pump Station Appliance if ambient temperatures in your location reach +105 F (+40 C) or higher. The shade must be installed a minimum of 3 feet above the top of the cabinet to reduce interference with the cellular antenna, or you can optionally mount the antenna on top of the shade if the shade is mounted lower. The antenna lightning arrestor provided must b e installed and grounded to protect from lightning. With the internal heater provided in the enclosure, the Pump Station can be operated at a low ambient temperature of -10 F (-23 C). 7 from the control panel. If mounting to a wall, mount the cabinet on stand offs to provide a 2 air gap for air circulation. We recommend freestanding cabinet supports that are sized to handle a minimum of 200 lbs. and that these supports be mounted on a concrete pad to provide a solid and stable base. Unistrut is often used as mounting supports.. Cut the supports to their finished heights and lengths before mounting the cabinet to avoid subjecting the cabinet and its electronics to unnecessary vibrations which would occur from sawing the uprights after mounting the cabinet. Mounting the Control Panel Mount the main control panel to the supports with the bolts and grommets that are included inside the main control panel. There are holes in the back corners of the cabinet fo r the mounting of the panel. The wireless antenna on top of the panel must remain clear of any metallic surface for at least 3 feet in all directions with the exception of the main control panel itself. If this clearance is not maintained, poor or no communications may result. Mounting the Battery Panel Mount the battery panel in close proximity to the main control panel so that the wiring supplied for connecting the UPS battery to the UPS controller will reach. We recommend mounting the battery panel underneath the main control panel. Conduit Requirements Run all wiring from the main control panel and between the main control panel and battery panel in conduit. Ensure that the conduit between the battery panel and main control panel is sized adequately to allow the wiring and connectors for the UPS to pass through. After mounting the panels, installing the conduit, and completing the wiring, seal any penetrations to the main control panel to maintain a rainproof environment. Plug any holes with a gasketed conduit hole plug of the proper dimensions for the specific hole. The conduit between the battery box and the main panel must be sealed with a gas-tight duct GFK-2848A: Pump Station Appliance Installation and User Manual Page 5

8 sealant to prevent the inflow of potentially explosive gasses from the battery box. We recommend sealing all other conduits to prevent any ingress of water. Mounting the Antenna The antenna and NEMA 4 mounting grommet are packed inside the main control panel. Unpack these, and mount the antenna in the right side hole located in the top of the main control panel. Ensure that the grommet forms a good seal to keep the weather out of the cabinet. The temperature transmitter and lightning arrestor mount to the base of the antenna. After physically mounting these components, connect the cables from the modem to the antenna and from the temperature transmitter to the I/O. These cables with screw-on connectors are located in the Panduit below the antenna. Mounting the Strobe Light The Strobe Light and NEMA 4 mounting grommet are packed inside the main control panel. Unpack these, and mount the strobe light in the left hole located in the top of the main control panel. Ensure that the grommet forms a good seal to keep the weather out of the cabinet. After physically mounting the strobe, connect the wires between the strobe and the I/O. Wires with connectors attached are located in the Panduit below the strobe. 9 Step 2 - Wiring Warning Only a qualified electrician should perform the following operations to wire your Pump Station Appliance to your pumps and level sensors for your well. Turn All Breakers Off Before beginning any wiring to the panels, we recommend that you turn off all of the breakers in the panel. Grounding Requirements The main control panel and battery panel MUST be properly grounded. The Earth Ground wire should be sized per NEC or local code. (GE recommends 6 AWG minimum.) The Earth Ground wire shall be terminated at the Copper Stud in the lower left corner with a bonding washer then run external to the cabinet to a metal post or copper ground rod installed per NEC and/or local codes. (GE recommends the ground rod be driven a minimum of 96 below the surface.) The electrical ground shall be terminated on the TB3 ground bus. The ground terminal for the battery panel is located in the lower left corner of the battery panel. The ground passes through the box via a stud with an external lug for connecting the battery box ground to the main panel ground either in the main panel or via a separate connection to the main panel ground rod. 11 Wiring the Battery Panel to the Main Control Panel In the main panel, a special cable is provided for connecting the UPS battery in the battery panel to the UPS controller in the main panel. The Panel is shipped with the battery cable plugged in a special connector on the bottom of the UPS. The battery cable should be routed to the location of the cabinet where the penetration will be made for the conduit to the battery box. Route the battery cable through the conduit and then into the battery box where the cable is plugged into the battery module at the connector labeled BAT1. 12 Wiring to Pumps The control panel is designed for a maximum of 4 pumps. The Pump wiring terminates on a terminal strip at the bottom left of the main panel. For each pump, a 2-pole Hi Temperature connector, a 2-pole Seal Leak connector, and a 5-pole Pump connector are provided. The 2-pole connectors are for dry contact closure inputs. (The 120 VAC sense voltage is supplied via the 5-pole connector.) The 5-pole connector provides sensing and output voltage as well as input for the pump status and output to start or stop the pump. The two leftmost positions on the 5-pole connector are for 120VAC hot and neutral. The third position is for 120 VAC running indication. The fourth position is for 120 VAC start/stop signal (energized to start and de-energized to stop). The fifth position is for 120 VAC pump ready (power and auto). 14 Wiring to the Level Floats Switches Or Transducer The Pump Station Appliance provides the ability to measure the level in the well with either float switches or a transducer. Floats are dry contact inputs wired to connectors plugged into terminals 51 through 62. Each float requires two wires with Float Zero at terminals 51/52 and Float 5 at terminals 61/62. Transducers are terminated on connectors at terminals 45 through 50. All transducers wiring shall be shielded twisted pairs - 16 AWG minimum. 15 Wiring to Influent and Discharge Meters (if Present) The Pump Station Appliance provides the ability to measure the influent and discharge from the wet well. All transducers wiring shall be shielded twisted pairs - 16 AWG minimum. Influent Flow. Connect the flow meter as follows: o Term 47 signal to PAC o Term 48 24VDC to transmitter Discharge Flow. 16 Turning On Your Pump Station Control Appliance Warning The following steps involve the powering up of your Pump Station Appliance for the first time. This should be conducted by the qualified electrician who has installed and wired your system. The steps that are performed on the main panel begin by telling you where on the main panel to perform the action, for example (Bottom right.). 1. (Bottom right.) Turn ON the Field Power Breaker. 2. (Top left.) Turn ON the GFI Outlet Breaker. The LED on the GFI outlet should light solid green. 3. (Top left.) Turn ON the DC Power Supply Breaker. The Power OK LED on the Power Supply (PS) should light solid green. 4. (Top left.) Turn ON the UPS 24VDC Input Breaker. 5. On the UPS, press the ON/OFF/TEST button, and wait until you hear a short beep. The UPS Input Power OK LED should light solid green. If the battery is not fully charged, the Battery Mode/Charge LED is lit solid amber. 6. (Main panel; top left.) Turn ON the DC124-2 Breaker. 7. (Top left.) Turn ON the Enclosure Light Breaker. Light may come on if the switch on the light is in the ON position. 8. (Top left.) Turn ON the RXi Controller Breaker. The Energy Pack located underneath the RXi Controller should go through its startup sequence. When the sequence is complete, all three status LEDs on the Energy Pack should be lit solid green. The RXi Controller should go through its startup sequence. When the sequence is complete, the GE ring LED should be lit solid green, and the RXi Controller should be in Run Outputs enabled mode. a. On the Intelligent Display Module (IDM) touchscreen, check for any faults; then clear the RXi and IO faults. 9. (Main panel; top left.) Turn ON the Sierra Modem Breaker. The modem should go through its startup sequence. When the sequence is complete, the Network, Signal, and Power LEDs should be lit solid green, and the activity LED will flash green with communication activity. a. Go online with the web browser to this pump station s dashboard, and observe the panel temperature to verify communication and data. 10. (Main panel; top left.) Turn ON the I/O Breaker. The MOD NET IO and Field Power Status LEDs on the PROFINET head should be lit solid green. The Port 1 LED should be flashing green, which indicates communication activity between the head and the Controller. The Status LEDs on the IO modules should be lit solid green. 17 11. (Top left.) Turn ON the Isolated Field Power Breaker. This energizes power to the level switches and alarm beacon. The Alarm beacon may illuminate if any alarms are present. 12. (Bottom right.) Turn ON the Pump Field Breakers. Note: Charging the UPS battery. A new battery must charge for at least 4 hours prior to use. 18 Step 3 - Configure Login to Your Community Note: The following internet browsers are supported: Chrome, version 28 Internet Explorer, version 10 Firefox, version 22 Safari with ios, version 6 (Landscape mode for the iphone is not supported) 1. Go to and select Login in the upper right hand corner 2. The following Login Screen will appear. If this is your first time entering the site, you will need to select Not a member to get registered. 19 Welcome to your community! If you forget your password, or if you need to reset your password, select Forgot your password? A new password will be ed to you and you can then reset your password to one of your choosing. Select Configuration When you log in your community, you first see your dashboard. Before using your pump station, you must configure its operation. On the menu bar, select the Configuration tab. GFK-2848A: Pump Station Appliance Installation and User Manual Page 17

20 Configuring your Pump Station Select the Configuration screen by clicking the Configuration tab on the dashboard. On the Configuration screen, you set up the parameters that are specific to your particular wet well: Number of Pumps: Select the number of pumps in your wet well. Pump Control Method: Choose Level Transducer or Limit Switches. First, Second, and Third Pump to Start: Specify the order in which you want your pumps to start when the transducer or limit switches detect the water level rising. The numbers you enter here correspond to the physical pump numbers as they are wired in the control panel. Note: The Pump Station Appliance supports from 2 to 4 pumps, and you can configure the order in which you want them to start. When a pump is triggered to start, it remains on until the lowest trip level in the well is reached. For example, if you have a well with 4 pumps, as th e water level rises, the first pump configured to start will start. If the water continues to rise, the second, third, and fourth pumps will start in their configured order as the trip levels are reached. As the water level falls, all pumps remain on until the water level reaches its lowest configured Off Level Set point. You can change the order in which the pumps start by changing and saving the configuration at any time. If any pumps are running when the configuration changes are saved, they will continue to run until the low level trip is reached and all pumps are turned off. As the water rises, the new start order will then be in effect. GFK-2848A: Pump Station Appliance Installation and User Manual Page 18

21 Influent Flow Meter Present: Select this check box only if you have an influent flow meter. Influent Meter Full Scale: Enter the full scale range of your influent meter. Discharge Flow Meter Present: Select this check box only if you have a discharge flow meter Discharge Meter Full Scale: Enter the full scale range of your discharge meter. Level Transducer Full Scale: If you have a level transducer, enter the full scale range of your level transducer. Off Level Setpoint: If you are using a transducer, enter the lowest water level desired for your well, or the position of your lowest switch. Units: feet. When the well level falls below this position, all the pumps turn off. The following diagram illustrates the Pump On and Off levels. You will configure the levels for the Yellow floats. The Override float is described earlier in the Override Float Switch Backup Control section of this document and must not be tied to the Pump Station Control. It provides a backup and bypass if the Pump Station fails. Pump X On Level: (X equals 2, 3, or 4.) Enter the water level at which the additional pump X turns on to meet demand. Units: feet. 22 High Water Level: Enter the high wet well level at which the high wet well alarm trips. Units: feet. Pump Not Ready Timeout: Enter the time for pumps to be overridden before an alarm trips. Units: seconds. Panel Temp Low Setpoint: Enter the temperature at which a low temperature alarm trips. Units: Fahrenheit degrees. We suggest -5. Panel Temp High Setpoint: Enter the temperature at which a high temperature alarm trips. Units: Fahrenheit degrees. We suggest Addresses: Enter the addresses that will receive alarm notifications. You can enter up to five addresses. Save Changes button: After entering all configuration parameters, click the Save Changes button in the bottom right corner. The Saving Configuration message is shown while your configuration is saved to the device. If you encounter a problem when saving your configuration, you may see one of the following two error messages in a red bar There was an error saving your config Your config was saved locally but we were unable to successfully update your device's configuration Either error could be due to a momentary loss of connectivity. Click Save Changes again to retry the operation. If the problem persists, please contact GE Intelligent Platforms Global Customer Care. 23 Step 4 Operate Dashboard Screen When you log in, your community dashboard appears. Overview: The dashboard shows the name of your community and your user name in the upper right corner. To the left, you can select one of the Alarm, Stat, or Configuration tabs to display the corresponding Alarms, Stats, or Configuration screen. De-selecting the tab re-displays the dashboard. To log out, click your name in the top right, and select Logout. Wetwell Level: The wetwell widget shows the current water level in your well. In transducer mode, the actual level is shown relative to the pump start setpoints. In switch mode, a switch status widget indicates which switches have been tripped. Influent Flow Rate: This gauge shows the current influent rate in gallons per minute (gpm). Discharge Flow Rate: This gauge shows the current discharge rate in gallons per minute (gpm). Pump State Indicators: These indicators show whether a pump is running or stopped, whether it is ready or disabled, and whether the pump high temperature or seal leak indicators are tripped. The number of pump starts and daily runtime is also conveniently shown. GFK-2848A: Pump Station Appliance Installation and User Manual Page 21

24 Alarm Screen Select the Alarm screen by clicking the Alarm tab on the dashboard. When alarms are active, a red square displays the number of active alarms. NOTE: On initial startup of Pump Station, various alarms may be present due to the sequence of startup and panel doors opened. After first power up or whenever a new or updated program has been loaded, acknowledge all alarms, using the procedure below, before operating the Pump Station. Active alarms are shown with the time of last occurrence. You can sort alarms by clicking the column heading. The number of occurrences is displayed. This counter continues to advance as alarm conditions occur, until the alarm is acknowledged. To acknowledge all shown alarms, click Acknowledge All. To acknowledge individual alarms, select the check box to the left of each alarm you want to acknowledge, and click Acknowledge Selection. Alarms When alarms become active, they are sent to the addresses provided on the Configuration screen. If an alarm is not acknowledged, reminder s are sent at 30- minute intervals until the operator acknowledges the alarm. GFK-2848A: Pump Station Appliance Installation and User Manual Page 22

25 Stats Screen Select the Stats Screen by clicking the Stats Tab on the dashboard. The statistics page shows the last poll time, current panel temperature, and the pump starts and run times compared with the previous day, month, and year. 26 Test and Validate Your Station s Operation After entering your station s configuration online, you need to download the configuration to the Controller in the Pump Station Appliance and then test and validate the operation of your station. To do so, validate that the level of the water in the well matches what you are seeing on your dashboard. Warning Only qualified personnel should test and validate the operation of your Pump Station Appliance. They should work at the well to physically verify the well level and operation of the pumps during the steps outlined below. We recommend the following procedure: 1. Allow your pumps to run and empty your well. 2. Physically monitor the level of water in your well, and verify that your screen matches it. 3. As the water level rises, manually trip the Override Float Switch at the top of the well that you wired into your motor control panel, and validate that it causes all the pumps to turn on and pump the well to its lowest level and the pumps then shut off. 4. Let the water level rise in the well again, and verify that your first pump comes on. 5. To validate that pumps 2, 3, and 4 come on, do one of the following: Wells with float switches: Manually activate level switches and observe that the expected pump starts. Wells with transducers: Turn off your pumps at the Motor Control Center (MCC), and physically observe the water level rise in the well until the point where the last pump would normally be triggered. Turn on your pumps at the MCC, and observe that the well is pump ed down and your dashboard matches what is happening in the well. 27 5 - Troubleshooting and Support The following outlines the basic troubleshooting steps to take if your Pump Station Appliance is not operating as expected. Warning All electrical troubleshooting must be done by a qualified electrician. If an RXi Alarm is received Check for any faults on the Intelligent Display Module (IDM) on the RXi Controller inside the Pump Station Panel. 1. Use the IDM to check for Processor Faults. 2. Touch the IDM screen to wake up the IDM and display the main screen 3. On the Main IDM screen, touch FAULT LIST. GFK-2848A: Pump Station Appliance Installation and User Manual Page 25

28 4. Check the LED surrounding the GE logo. If it is green, the RXi Controller is still running. Proceed as follows: a. Record the fault(s). b. Clear the Controller fault(s) by selecting Clear in the upper right corner of the screen. c. Contact GE IP Support for an explanation and the possible cause of the fault(s). If the LED surrounding the GE logo is NOT green, the RXi Controller is not running. Proceed as follows: a. Record the fault(s) on paper. b. Check that the main breaker and the RXi breaker are energized and not tripped. c. Check the Status lights on the Energy Pack located beneath the RXi Controller. All three should be green. d. Check that the Controller is in Run Outputs Enabled mode. e. At the RXi breaker, located in the upper left corner of the panel, cycle power. f. If the RXi Controller is now running: i. Clear the Controller Fault(s). ii. Contact Support for an explanation and the possible cause of the fault(s). If the RXi Controller is still not running, contact Support for an explanation and the possible cause of the fault(s). 4. Use the IDM to Check for I/O Faults. If the RXi Controller is still running and the I/O status is good: a. Record the fault(s). b. Clear the I/O fault(s). c. Contact Support for an explanation and the possible cause of the fault(s). If the RXi Controller is not running: a. Record the fault(s). b. Check that the main breaker (30 amp labeled Field Power in the lower right corner of the panel) and the I/O breaker (upper left of panel, third breaker from the left) are energized and not tripped. c. Check the Status lights on the PROFINET head and I/O modules located to the right of the RXi Controller. All status LEDs should be solid green. i. Check that the Controller is in Run Outputs Enabled mode. If not, use the IDM to place the Controller in Run Outputs Enabled mode. (Continued on next page.) 29 ii. iii. Cycle power at the I/O breaker (upper left of panel, third breaker from the left). If the I/O is now running the Status LEDs on the PROFINET head are green clear the I/O fault(s) on the IDM, and contact Support for an explanation and the possible cause of the fault(s). If the I/O still not running, contact Support for an explanation and the possible cause of the fault(s). GFK-2848A: Pump Station Appliance Installation and User Manual Page 27

30 If the High Wet Well Level Alarm is received 1. Visually check the level in the well at the site. 2. If Level is High, then check if the pumps are running. 3. If the pumps are running, check the discharge. If the pumps are not running: a. Check the Pump circuit breakers in the Pump Station Panel. If any breaker is tripped, check for the source of overcurrent, and reset it. If any breaker is Off, turn it On. b. Check the Disconnect at the Motor Control Center (MCC). If it is tripped, check for the source of overload, and reset it If it is Off, turn it On. c. Check for Pump High Temperature or Seal Leak Alarm. See "If a Pump Seal Leak Alarm is received in this troubleshooting section. If the Intrusion Alarm is received 1. Check the Pump Station panel for an open door. 2. Check the Pump Station panel for a broken switch. If the Panel Temperature Alarm is received 1. Check the temperature on the Pump Station panel. 2. If the temperature is High, shut down the Pump Station panel, and leave the door open to cool. Warning If you shut down the Pump Station panel, you must ensure that you are manually controlling the level of the well with your Motor Control Center. If the temperature is low, check the temperature sensor by applying heat with your hand. If the temperature does not rise, replace the temperature sensor. If the temperature rises, add a heat source to the panel, or shut down the panel. Warning If you shut down the Pump Station panel, you must ensure that you are manually controlling the level of the well with your Motor Control Center. If the UPS Battery Fault Alarm is received 1. Check that the battery cable connection is made at both ends. 2. Check the battery cable for continuity and shorts. 3. If there is no continuity or if the red and black wires are shorted to each other or to the ground, replace the cable. If the cable continuity is good, replace the battery. 31 If the UPS Low Battery Alarm is received If the UPS is on battery, restore AC power to recharge the battery. If the UPS is not on battery, replace the UPS battery. If the UPS On Battery Alarm is received 1. Check for the presence of power to the UPS. 2. If the Input Power OK LED is green, call Technical Support. If the Input Power OK LED is not lit, check the PS OK LED. If the PS OK LED is green, check that the UPS circuit breaker is On (upper left of panel, 5 amp breaker). If the PS OK LED is not lit a. Check the Pump Station panel main circuit breaker is On and not tripped (30 amp labeled Field Power in the lower right corner of the panel). b. Check 24VDC power supply circuit breaker is On and not tripped (top left of panel, last breaker on right). c. Restore the panel power before the 30-minute battery life is depleted. If the Pump Not Ready Alarm is received 1. Check that the power is On at the pump MCC or starter. 2. Check that the Pump is in Auto at pump MCC or starter. 3. Check that the Pump circuit breaker in the Pump Station panel is On and not tripped. If a Pump High Temperature Alarm is received 1. Wait for the pump to cool down. The wait time varies with the pump size and supplier. 2. If the pump restarts after waiting, continue operation, and watch for possible pump failure. If the pump does not restart, replace the pump. If a Pump Seal Leak Alarm is received Check the pump seal, and replace if necessary.
