2 EDITORIAL Dear readers, Reducing complexity and Decreasing the multitude of variants are frequently used keywords in magazines for production technology professionals. There however is an underlying problem, with which many companies, for instance automobile industry and mechanical engineering, have to contend. In their pursuit of customer satisfaction, manufacturers keep individualising their products in accordance with their customers needs, thus shutting the door on batch production, even of small series. As a (unpleasant) result, they have a lot of difficulties maintaining a cost-effective production and supplying their products on time. This also could affect the quality, considering that the products and the production processes can be barely standardised. The Schmersal Group, with its more than 18,000 living products, amongst which many customer-specific developments, is also concerned by this problem. What is the best way to deal with this dilemma? One option is to radically reduce the number of variants, bearing Henry s Ford motto in mind: We can supply our T model in any desired colour provided that it is black. This however is impossible, because of two reasons. On the one hand, it would be contrary to our philosophy to provide our customers with appropriate solutions to their problems; after all, it is not up to us to direct the customer s wishes. Secondly, the competitive warfare in the construction of machinery has special consequences for our customers as the safety of machinery is regarded: safety technology should not interfere with or even affect productivity. To optimally meet this requirement, we often are forced to implement customerspecific modifications and/or options in our products. We are pleased to fulfil our customers wishes and in order to do so in the most efficient way without making concessions to our stringent quality standards, we are focusing on the modularity of our safety switches. In this way, we have succeeded in combining a few almost compatible items: we provide our customers with safety switchgear that are optimally adapted to their individual requirements and offer the corresponding additional functions. Despite that, the quality and the price of these switchgear can be compared to those of the high-quality batch production. New series such as our modular position switches for instance, which enable realizing hundreds of variants, are produced in accordance with this principle. Heinz Schmersal New Schmersal subsidiary in India Just like China, India is considered to be an emerging market with unlimited growth opportunities and rates. Since 1999, the Schmersal Group has a production plant in China, where meanwhile some 100 employees are set to work, as well as sales offices in the major industrial centres of the country. Now, Schmersal is also active in India. On 1 st April 2007, Schmersal India Pvt. Ltd. with registered office near Delhi will become operational. Simultaneously, two sales offices will be opened in Pune and Bangalore. This is a first yet important step in the conquest of the Indian market. The address: Schmersal India Pvt. Until then, the Schmersal Group was represented on the Dutch market by a partner company acting on behalf of Schmersal on the one hand and by Elan Nederland B.V. on the other hand. Since 1993, Elan Nederland B.V., established in Harderwijk, successfully promoted the Elan product programme and offered its customers qualified consultancy services. Now, the activities of both Dutch companies have been centralised in the same house. 3 NEWS The launch of tec.nicum Safety of machinery: new seminar centre After one year of building activities, the Schmersal Group opened its new training centre in March The tec.nicum, accommodated in a separate building on the Wuppertal company premises, offers approximately 2,000 square meters of modern facilities for training purposes and seminars. There is an enormous need for training with a strong professional slant regarding the theme of machine safety: the first seminars already took place before the tec.nicum even was officially inaugurated. And there was a good reason for organising an inauguration party at the tec.nicum for the Schmersal employees as well: in this way, they could get acquainted with the new training centre, where they will be able taking refresher courses and trainings as well. The seminars that will be organised in the new training centre are already fixed until the end of Besides experienced Schmersal collaborators and partners from the CE network, external experts in machine safety are hired as referents as well. News from the lift business Emergency lift telephone: immediately help in case of emergency In accordance with the harmonised EC directives, lifts must be equipped with an emergency call system. This stipulation applies to new lifts, but to existing lifts as well, which therefore must be modernised in accordance with the EN As provider of control and safety technology equipment for lifts, the Schmersal Group now extends its programme with an emergency lift telephone meeting the requirements of the harmonized standards. Lift users in distress or entrapped in the lift can use the Safeline units to make an emergency call from the lift. The systems are available in two basic versions. They consist of a compact voice unit (with speaker or handset) and a control unit. As soon as the user pushes the alarm button, the system automatically establishes a connection with the pre-programmed phone number by GSM or through a landline, so that appropriate measures can be taken. The basic solution Safeline SLMX 2 includes a compact unit with speaker and microphone for cabin mounting and an optional emergency power unit, which is installed in the machine room. The second system, the Safeline SL 3000, offers individual programming features, additional functions as well as a comprehensive range of accessories and therefore can be optimally adapted to the individual conditions of use. Both units can be smoothly fitted either in existing lift systems that require modernisation or in new lifts. 4 PRODUCTS Innovations throughout the Safety switches and solenoid interlocks, non-contact safety sensors, position switches and safety engineers have especially focussed on the optimal integration of our safety switchgear in the work cycles. solenoid interlock and the CSS 34 safety sensor, are completed with new versions featuring interesting High tolerance of guard door misalignments BNS 36 safety sensor The new safety sensors of the BNS 36 series feature an extremely compact size (only 88 x 25 x 13 (L X W x H), so that they can be smoothly integrated in the surrounding machine construction, even on small safety guards and under unfavourable conditions. Despite its compact size, the BNS 36 safety sensor offers a very large switching distance (S ao = 7 mm, S ar = 17 mm). This means that some tolerance in the machine housing is permitted a costsaving feature. An even more important advantage is the sensor s large offset tolerance: if the distance between the sensor and the actuator is 4 mm, the tolerated axial misalignment in both directions is 6 mm, without the (safety) function of the BNS 36 being affected. Speaking in practical terms, this means that the BNS 36 largely tolerates the often unavoidable guard door misalignment. In this way, the machine s productivity is increased and downtimes are eliminated. This is another asset of safety sensors in general and of the BNS 36 in particular. Also with innovative wire-tensioning device TQ/ZQ 700 pull-wire switch The TQ/ZQ 700 series completes the pull-wire switch programme from the Schmersal Group. These very compact pull-wire switches are perfectly suitable for use on small machines and in confined mounting spaces. The switching appliances are available either as normal switches (TQ 700) for triggering machine functions and, when equipped with special switch inserts, also as emergency pull-wire switches (ZQ 700). The length of the pull-wire can amount up to ten meters. A wire-breakage detection monitors the tensioning of the pull-wire; the enabling signal is exclusively given when the pull-wire is appropriately tensioned. As innovative extra, the S 900 wiretensioning device is available for the TQ/ ZQ 700. The S 900 facilitates and simplifies the fine adjustment of the wire during the mounting of the switch: the user simply inserts one wire extremity in the device and blocks it with a screw. The wire then can be tensioned or retensioned over a distance of 12 cm by means of a hexagonal screw, without being twisted. Typical applications for the new little pull-wire switches are packaging and wood-working machines, small production lines and conveyor belts. Command devices and indicator lights of highest quality R-programme Quality and highest reliability at the man-machine interface: these are the essential features of the new R-programme of command devices and indicator lights from Elan. This brand-new programme was especially designed for industrial applications. Because of the modular structure, the components can be flexibly adapted to the individual application. One of the constructive features of the R-series is a quick-fastening flange, enabling to save time during the mounting of the high-quality command devices and indicator lights. The enclosures are in anodised aluminium, the calottes of the illuminated pushbuttons in glass. Different variants are available, e.g. pushbuttons, selector switches, control and key-operated switches, as well as different indicator lights and illuminated pushbuttons. In this way, the user can equip his entire operating panel with the R-series. 4 SWITCH 07

5 product range controllers we present interesting innovations for all our product ranges. Our development Ergonomics also plays an important part. And our successful series, for instance the AZM 200 additional functions. New variants more functions AZ 200, AZM 200 and MZM 100 The new variants of the AZ 200 safety switch and the AZM 200 solenoid interlock offer, amongst other things, additional diagnostic features. For instance, they are equipped with a LED indicating whether the safety guard is just closed or closed and locked. This simplifies the operation. Another new version is equipped with a diagnostic output, registering and signalling the detected errors. This offers a higher transparency at the safety guard. Users of the non-contact MZM 100 solenoid interlock now also can benefit from an increased transparency. The new variant of this interlocking device signals the closed or the closed and locked condition of the safety guard by LED. The 500-N holding force is generated by an electromagnet according to the noncontact operating principle. This makes the MZM 100 perfectly suitable for machines, which are exposed to intensive soiling or high vibrations. Other new products are the AZ 200 and AZM 200 variants with integrated AS-Interface Safety at Work (AS-i SaW) interface. Guard door monitoring without safety-monitoring module CSS 34 F0/CSS 34 F1 The intelligent electronics on board of the two new versions of the CSS 34 safety sensor can execute additional monitoring functions. These sensors therefore can be used without safetymonitoring module. The user can connect two conventional relays or contactors to the safety outputs; the CSS 34 sensors then will monitor the safety-related function by means of a feedback circuit. Contrary to conventional safety-monitoring modules, the CSS 34 F 0 and CCS 34 F 1 additionally monitor the external wiring of the enabling switch or the reset pushbutton for cross-wire shorts, short-circuit to ground or frame and interference voltage. In this way, the intelligent electronics inside the CSS 34 is optimally used and control category 4 to DIN EN or SIL 3 to DIN EN can be obtained without the need to use safety-monitoring modules. This is especially interesting on small machines with one safety guard, where the omission of a safety-monitoring module represents a substantial cost saving. For possibly explosive atmospheres CSS 180 ATEX The successful ATEX-compliant switchgear programme from Schmersal is extended with new components. The CSS 180 safety sensor comes in a version, which is suitable for use in Ex Zone 2 and 22 (potentially explosive atmospheres due to presence of gas or dust) in accordance with the ATEX Directive. This means that the user now can also make the most out of the advantages of the CSS technology in potentially explosive atmospheres: multiple safety sensors can be wired in series and monitored with one common safety-monitoring module. The sensor also offers additional diagnostic functions, which is an interesting feature in the critical field of explosion-protection. The use of safety sensors for non-contact guard door monitoring or in other safety-related applications usually is advantageous: the sensors offer a reliable and safe operation, even under unfavourable conditions and their smooth surfaces furthermore avoid the deposit of dust. 6 COVER STORY The advantages of the modular principle: the new position switches can be used in the entire field of automation technology. They are used everywhere in automated production and now, the user can make the most out of the advantages of modular diversity. Schmersal presents an entirely new series of position switches. Six different basic modules can be combined with 21 different actuators, simply by bayonet fastening, no tools required. Position switches: Modular diversity 6 SWITCH 07

7 The challenge for our developers somehow might seem like trying to square the circle: the user should be able choosing from the largest diversity ever, although the basic structure should be as simple and as flexible as possible. Intelligent combination Just like for other product innovations from the Schmersal Group, our developers started from a modular system, enabling the user to compose his position switch. Six different basic modules can be combined with 21 different actuators, simply by bayonet fastening, no tools required. This feature reduces the costs of storage both for the machinery manufacturer and the end user. One series for all kinds of applications Because of this diversity, the new series covers all ranges of application: from position detection and monitoring on machinery and plants, safety-related tasks on safety guards to position monitoring of the cabin and the cabin doors in lifts. The fixing dimensions to EN and EN provide for a universal range of application. The switches can also be installed on existing machine constructions or used for modernisation purposes. Which ever way you look at it Extra flexibility is offered by the removable actuating heads, which can be turned by 4 x 90. The user furthermore can choose from different contact variants (slow and snap action; latching, overlapping and staggered contacts). In other words: diversity all over! A safe principle When switch inserts with positive-break NC contacts are used, the new position switches can also be used for safetyrelated applications, e.g. for position monitoring of safety guards. The requirements of the lift directives regarding safety and contact breaks are fulfilled as well; the switches are EN 81-compliant. Extras for more diversity The new position switches will also be available in an ATEX-compliant version. The new variants that are currently under development will considerably increase the diversity of the switches. In the future, versions with integrated LED, with M12 or M23 connector instead of the standard M20 cable entry as well as versions with integral ASi SaW interface will be available as well. Extra modules, e.g. actuating heads for separate actuators, are under preparation. Open to new ideas Other options for the switch equipment, the actuator, the contact variants, etc. can be realised as well. Schmersal always has a ready ear for its customers wishes. Because of the modular design, the new series offers the best opportunities to develop a customer-specific version at low cost because the tried-and-tested components from the batch production can be used. The switches are available in a two- and in future via threepole version. This configuration also applies to the control inputs (24 VCD/10 ma). The modularity of this new series considerably extends the range of applications of the position switches: almost (any) imaginable application can now be realised. SWITCH 07 7

8 PROTECT PSC The PROTECT PSC Range The New-Generation Safety Controller Modern electronics plays an important role in ensuring that safety switchgear can be ideally integrated into work sequences. This applies to the embedded intelligence in the new-generation safety-switchgear such as e.g. the safety sensors in the CSS Series. It applies at least as much, however, to the monitoring of the safety signals. Anyone wishing to have a special degree of flexibility should use the new generation of safety controls: PROTECT PSC can be ideally adapted to the respective application. at the master or sub-mastermodule. Various system modules are available, e.g. for dry contact and semiconductor input signals and modules with semi-conductor and relay outputs. This means that the PROTECT PSC can monitor the signals from all standard safety switchgear construction types, such as electromechanical switchgear, safety sensors and optoelectronic protective devices without the need of or programming tools such as a PC or notebook. Alternative with higher flexibility: free programming Users, who wish to have a safety controller with greater flexibility and optimum adaptability, can utilise the possibilities of the freely programmable mode of operation, in which all inputs and outputs of the system can be assigned by using a programming language in accordance with IEC Logical functions such as AND and OR and other dependencies can be programmed too and the operating conditions in the entire system can be observed online as well. PROTECT PSC was specially developed for the requirements of modern production systems and complex individual machines, and its modular system construction offers the user a great variety of possibilities of combining various input and output modules. When necessary, simply add on more modules This means that the user can make sure he doesn t use any oversized controller off the shelf. Instead he has a safety controller at his disposal that conforms exactly to the respective requirements. When necessary, additional input and output modules can be retrofitted and integrated into the total system with very little effort or expense. Hardwired version: no programming required The new safety controller can work with two modes of operation. The hardwired version does not require any programming; the system functions are determined by the arrangement or sequence of the individual modules Various modules are available In addition to the central unit, the PROTECT PSC system also has a voltage supply module, a subgroup module that works like a CPU, and many different input/output modules. The safety controller also facilitates the connection of external gateways for exchanging data with (bus) systems such as PROFIBUS DP, DeviceNet and CC-Link. Also for non-safety-oriented applications A special feature of PROTECT PSC is its capability of integrating standard PLC functionalities. For this task, there are system modules with non-safe inputs and outputs which can also be freely assigned by means of programming in accordance with IEC That creates a condition in which it is possible to dispense with conventional PLC and control all necessary machine functions and process sequences by means of PROTEC PSC. 8 SWITCH 07

9 SHGV APPLICATION The key to increased safety Huppmann AG has developed an innovative concept for safeguarding brewer s coppers and brewing equipment, on the basis of the trapped key system from Elan. This concept enables realising a high safety level without large investments being required as control technology is regarded. As a matter of fact, there was a small safety gap here, when conventional safety devices were used even if they were standard-compliant. Josef Makowski, project leader for hardware projecting at Huppmann AG: The safety-related control did not receive feedback from the gears. And in this case, the question rises whether the gears are actually shutdown. There was no definite answer to this question. Josef Makowski then developed a new concept for safeguarding the vessels, based on the SHGV key trapped system from Elan, that should close the safety gap. Three-stage concept for vessel safety Huppmann AG has an international reputation in the manufacture of brewhouse equipment and brewing technology. When a vessel requires inspection, the staff first actuates the pushbutton of a key-operated selector switch combination, thus triggering through the PLC the shutdown of all safetyrelevant gears as well as the closing of all valves and flaps for the product feed and CIP cleaning. Only when these conditions are fulfilled, the integrated interlocking device of the key-operated switch is released. The operator then actuates the switch and can retract the key to take it along with him. This procedure guarantees that nobody can (re)start the equipment as long as the operator is in the hazardous area of the machine. The great beers of the world have one thing in common: brewing technology from Huppmann AG. In April 2006, Huppmann AG, with registered office in Kitzingen near Wurzburg, became officially part of the GEA Group. It is one of the leading companies worldwide supplying complete brewhouses with state-of-the-art control systems for the brewing and soft drinks industry. The brewhouse vessels occasionally must be inspected throughout the time of inspection, it must be ensured that the gears of the valves, flaps and/or mixing gear cannot be unintentionally restarted. Safety precautions during the vessels inspection The voluminous vessels in the brewhouse are partially equipped with mixing gears and are automatically cleaned. This makes the persons charged with the inside inspection of the vessels feeling rather uncomfortable. They never can be sure that the mixing gear actually is idle and that the valves of the CIP cleaning unit remain closed. The control units are accommodated in a control cabinet, which can be closed by a glazed door. Adaptation to the individual circumstances Since the safety devices are linked to the PLC through the control unit, the functions can be individually adapted to the requirements. Used for the first time in the new brewhouse of a famous South-German brewery, the key-operated selector switches are applied in new plants all over the world. Basically, they are also suitable for the modernisation of existing plants. Safety gap closed SWITCH 07 9

10 MZM APPLICATION Safety and productivity on packaging machines Fritz Thürlings GmbH in Viersen manufactures bag packaging machines with distinguishing features such as high productivity and a high safety level. Thürlings was one of the first companies to use the MZM 100 non-contact solenoid interlock. This somehow was logical, as Schmersal especially aimed at the construction of packaging machines when developing this innovative safety switching appliance. Chief of Development Dipl.-Ing. Peter Thürlings: The solenoid interlocks offer the advantage that the safety guard can only be opened, if a stop button has been actuated previously. This increases the productivity and minimises downtimes. With this kind of large safety guards, sagging and misalignment however are unavoidable as time goes by. In that case, the actuator no longer can be properly entered in the solenoid interlock and the machine will be idle until the misalignment has been eliminated. Non-contact locking Thürlings develops and manufactures packaging machines especially for fragile products such as cookies. Established already in 1959, Thürlings represents decades of experience in the development and manufacturing of packaging machines, especially for fragile products primarily for the confectionery and biscuit industries, but also for cereals, pasta and chocolate products (image 1). Locking instead of just monitoring for productivity reasons The modular machine concept from Thürlings gives the company the possibility to create bespoke solutions in order to meet the requirements of its customers. The largely dimensioned safety guards with Perspex sight windows, providing a good accessibility to and an optimal overview of the process, are safeguarded by means of solenoid interlocks. Dipl.-Ing. Last year, Schmersal presented a solution to this problem: the MZM 100, a solenoid interlock functioning according to the non-contact principle. The holding force of 500 N is generated by means of a safe monitored electromagnet in this way, a mechanical interlocking device is no longer required. A new operating principle with many advantages The advantages of this new type of switchgear, which Schmersal supplies ready-to-use to Thürlings i.e. with prewired cable and a safety controller of the Protect SRB series, are countless. For instance, soiling problems are eliminated, considering the smooth and equal surfaces of the switch and the actuator. The absence of electrical contacts provides for a long life and the electromagnets tolerate large misalignments of the guard door, without affecting the function of the solenoid interlock. In this way, safety risks up to control category 4 to EN 954 or SIL 3 to EN can be covered. The MZM 100 furthermore can be used as end stop for the safety guard, which simplifies the mechanical construction of the machine enclosure. 10 SWITCH 07

11 PORTRAIT Focus on Schützinger Industrievertretungen Into tradition Customers visiting the regional representation of the Schmersal Group in South-West-Germany often think that they are at the wrong address. The company premises of Gerhard Schützinger- Labor Schütz GmbH at Stuttgart- Fasanenhof rather have the look of an urban production plant than of an industrial agency. The company initially was established as industrial agency by Gerhard Schützinger in 1951, but as soon as 1961, he acquired the sales rights for the Schmersal products and developed the company in a consequent manner, first by acquiring sales licences of other famous companies active both in industrial automation and in electrical installation. The three-stage sales activities are especially focused on electrical wholesale. From trade to development At the same time, Schützinger started developing and manufacturing plugs and leads for the electrical laboratory and test field, under the name Labor-Schütz. Today, 95% of these products are in-house-made developments and one-third of the turnover consists of customer-specific special solutions. With this program, Schützinger has established an international reputation as well. In 1993, the responsibility for the company was transferred to Bernhard and Michael Schützinger, the company founder s sons. The two general managers try to carry on the tradition and keep up the expansion of the company. In 1999, an agency was established in the United Kingdom and 20 new employees were hired as a result of the acquisition of the representation of the company Jung. This region is the hometown of many machine builders and production plants i.e. end users with a great demand for (safety) switchgear. The Schützinger clientele in this field of trade is accordingly big and Bernhard Schützinger s team, consisting of six field employees responsible for the Schmersal programme and one lady with office duty, is doing great. Bernhard Schützinger: Our customers are active in the entire field of machinery construction; apart from machine tool construction, we also are largely present in the packaging machine business. The number of switchgear supplied to manufacturers of mobile working machines is astonishing: many mobile cranes, tower cranes and dredgers on the road are equipped with special limit switches as well as entire controller units from Schmersal. Comprehensive support, intensive collaboration The commercial employees from Schützinger provide their customers with comprehensive technical support. They consider themselves not only as consultants and salesmen, but as market surveyors as well, giving the headquarters impulses from what actually lives in the business. This relationship between Schützinger and Schmersal works smoothly and was even intensified, when the responsibility for the Elan programme was transferred to Schützinger during the 2001 reorganisation of the German sales network from Schmersal. The relationship between both companies has permanently grown and within a few years, the 50th anniversary of their collaboration can be celebrated. The new Stuttgart Fair Halls SWITCH 07 11
